Sounds like they didn't have too much luck. The two outriggers should be in line, as otherwise you either need loads of extra washers to bring it back straight(like yours) or your bulkhead would be wonky!

Post a photo of your dash , I've not seen a dash before without the fuel light (remembering it's in the set of lights for side lights, oil temp, brake fluid etc and not on the speedo)

I've read that the td5 style are supposed to be heavier duty. Seems they're interchangeable so would be worth going for the TD5 style

How much are you talking for the doors to be replaced with puma doors? I can't imagine more than 1500? (I could be well out here...) If it is that "low", I'd keep on at insurance. It's the standard 20+ year old car must be worth nothing argument that you see from some insurers. a 1992 defender...

My understanding replacing the chassis with like for like shouldn't effect it. Changing a series parabolic spring chassis to a coil chassis isn't like for like, so would count against it. I'm sure someone else will be along who knows for sure

Any one any ideas? Been having a think and maybe just add an extra piece where the hinge will go (but behind the skin) and then maybe get some tubing of the right size and weld in? Cut out some on the other door today, annoyingly caught the skin a bit, however hoping a little bit of filler...

Presumably that means heavier = slower than civilian? Bearing in mind any comparison of speed of the wolf would be compared to other military vehicles.....

The other way is add a genuine buy it now of a decent price £250 a door? and let people make an offer. as well as full of time wasters, eBay is also full of people who think everything on eBay must be a good price, and will quite happily pay well over the odds.....

Have you confirmed that both flexi pipes on the front are ok? Seems weird that turning made it funny..... I'd suggest getting someone sat in the front, engine on, turn wheels and press brakes while you check all the flexi pipes for any balooning....

That said, If you're rebuilding and the wings are off already, I'd leave putting them on till you've done everything you need to do in that area.....The wings being off won't make it any more difficult I'm sure...

Have a quick search around, I've found places for about £20.....there's also a later model for £13 on ebay, I can't see what the difference is between the two, though.

However most of the troubleshooting would be made significantly easier if the door was open.....try lifting the lock from the inside while pulling the handle.....I had a similar sort of issue, I just opened the door, took card off and greased everything, and was fine. I suppose if it carried on...
