You've ascertained that it's an RPI built Coscast block, non Top Hat motor. Have you measured the bore and stroke to work out the swept volume (cc) per cylinder? That'll then tell you what size it is. Have you actually asked RPI if the can give you any more info from their serial number?

Any of either the 4.0 or 4.6 V8s will drop straight in. Thor will require lots of electrical jiggery pokery in the engine department, so best to convert the Thor lump with GEMS peripherals and mod the CKS mount to take the GEMS sensor. 4.6 V8s will probably kill the 4.0 autobox fairly quickly...

Measuring it at the wheel hub nut just requires the diff ratio to be taken into account, so (using Ashcroft test numbers) the 20Nm for 25 degrees of rotation in 1 minute at the output shaft translates to around 10 degrees of wheel rotation at the hub nut at around 70Nm

You'll only usually get 4.5 to 5L out when you drain the system, even if you drop the sump. The rest will be sitting in the torque converter, cooling system etc. Dex3 or Dex2D are both correct.

Trans fluid should be ATF Dexron 3. You'll have to flush the box now to remove the incorrect fluid. Does it pull away normally when you select 1 rather than D?

Check for open circuit or heater resistance at C0574 (where it plugs in underneath fuse box) pin 3 and ground. That will get you closer to tying down the problem to fuse box or the screen element itself. There is one more connector to the element under the LH plenum cover and a common ground...
