It was a 2.5 D in with the LT77. The PO. used a template to fit mounts but never got round to fitting steering box , hence me finding problem now. What’s the problems with the mating of 300 tdi to the LT 77s. ??


Shouldnt really be a problem as 200 and 300 same power and torque, its not like either box is tough as odl boots!
 
You may be better off with a four bolt PAS-box, I will take a photo of mine later for comparison. I'm sure that is your problem.
The fan on mine just brushed the PAS box on the corner of the blades which soon wore away.

Don't know how much smaller they are to the 6 bolt, but worth thinking about.

I would be more concerned with how close the PAS boxwas to the TDi's timing chest rather than the fan, You can always use an electric fan, but if the engine moves forwards when off roading the timing cover may get too close to the PAS box.

Looks like the 4 bolt Is different way round and smaller too then my 6 so might just do the job. More pics of mine, you can see how far the fan hits it.

The area that your fan is hitting isn't there on the 4 bolt box. If you look closely at the fan blades in my pics you can see the tiny amount that has worn off the corner of the blades.
My PAS box is from a 300tdi Discovery, fitted with a Defender drop arm.

Power steering pumps are expensive. I'd do what was suggested above and start checking if the bulkhead and gearbox tunnel you have will fit the chassis/engine set up. Any problems here will be more hassle than the viscous fan. As has been said you can just leave it off and fit an electric fan, which will be a lot cheaper than a new PS box.

RRs 4 bolt above does look like it might fit, but think you are right, better check to see if other things are gonna fit too.
The PO also said he had a brand new Kenlowe fan to fit , but that wasn't in the boxes of bits I got when it came, he did say that bulkhead and other bits Would fit OK, but better to be safe then sorry.
Will have to get someone who knows exactly where things should go when I trial fit them as I aint got a clue as I did not take it apart.

Aye, worth checking. Presumably, he thought the PAS box was going to be ok. Although, if he had a kenlowe fan ready to go in!

Run without the viscous fan. But leave the cowling on & use electric fan.
If the engine mounts were in the wrong place the gearbox mounts would not line up ?
Yes they would if a disco box is fitted because the box is longer. hence engine further forward
If not you will have to bolt gearbox in place and sort engine mounts, I used a plate of steel about six inches long and drilled two holes in it, one for the engine mount and he other about four inches away to fit the chassis mount,
 
Just read above and if engine and gearbox mounts line up then all is well, you'll have to live with the fan problem, all disco pipes will fit just have to crop a little off the bottom hose to clear the steering box

They don't sit that far forward! Everything behind it would end up in the totally wrong place too if it was that far forward and if your engine jumped that gap then that would be the least of your worries!

Agreed, it's only about 4 inches further forward than when using a defender gearbox
 
On the point of the fan, I never ran the viscous on my 300tdi Disco and it was used as a daily driver for getting to work in rush hour traffic and I have never had a Viscous fan fitted to my Defender (I don't even have electric fans anymore as I took those off for a rad swap and never got round to refitting).

Point being, you don't need the fan in most situations. Low box slow long hard climbs on hot days maybe, but even then if it is just for fun you can stop that behaviour and let it cool a little or just drive it steadily at higher speed and let the air through the grille cool it all.
 
Depending on how you intend to use your Defender I would also consider ditching the viscous as others have said. I took the fan off my 200tdi 90 fitted an electric fan. The electric fan never came on as the engine never got hot enough so I removed that too and ran it without for the 3 years I owned it. The engine runs much quieter / sweeter without the drag of the viscous. If you do regular towing or slow off-road climbs I would fit an electric fan just in case but wouldn't hesitate to run without any fan for normal driving.
