From the drawing in RAVE , the shaft has a square section just out side the g/box. To replace the o-ring I will have to expand it over that square section. I have a doubt that it might not get back to its original level or create alignment issues.

Should be reasonably simple to tease the O'ring over the cleaned up square section using silicone grease as a lubricant and insert it. Or wrap square section with a little electrical tape then grease it and O'ring and slide into place then remove tape.

Since it's wide and not really a o-ring, can I expand it like that?
 
I doubt the width of the square section is any bigger than the diameter of the selector shaft where the seal sits, so it should just slide over.

It's the sharp edges of the machining where the shaft changes shape from square to round that is the problem. A bit of electrical tape over that and silicone grease will sort that.
 
From the looks of it,the shaft diameter is about 15mm but the square section is about 2-3mm more at the 4 corners.
Roughly, about 19mm in diameter, I guess.

In RAVE seal replacement involves removing sump and valve block. Then removing selector shaft fitting seal and replacing shaft, so you are correct, outer section is larger than shaft diameter. So a lot bigger job than at first thought.
 
Manufacturers do like to make things more difficult than they should be. Fitting tape around the square section will increase the overall diameter which is already considerably (%20 according to your previous post) greater than the actual shaft size, i would probably lube up with lashings of rubber grease and carefully fit the seal and rotate the seal whilst sliding over the square section. Doing so will reduce the risk of cutting the critical sealing face of the seal.
