Will there be a problem with sending them? A complete bumper is rigid, and only needs protection from the carriers, whereas three lengths of flat steel will not be rigid, and in the hands of the carriers may become u shaped. Unless it is a rigid box, which will cost more.

5mm steel will be very hard for a courier to bend though and if sent in a wooden box or hard cardboard then there shouldn't be a problem really
 
Your idea intrigues me. I think this could be a goer. Well packed with a slip of cheap wood would solve the bend issue.

Could you be really clever and have a method of sliding it together or temporarily bolting them before they are welded? Just a thought.
 
It's an interesting idea. I'd definitely be interested, but it'd depend a lot on how they're mounted and how they actually fit .. Is the chassis mount and winch plate were a single, bent piece? Or does it need welding. I'd also wonder about the length of weld, and number of them, required ...

Certainly any bending to make winch plate/bumper mounts needs to be to a reasonably tight/loose (depends what you measure it against) precision that I doubt a normal vice and molegrips will properly achieve in 5mm plate ...

Still interested mind .. :)

The idea would be to use some internal fillets in order for you to tack it down, I'd only be able to do things like defender and discovery one parts as D2 is too curved on the rear
But yes I suppose jigsaw like tabs could be used too

The winch tray could be done as a single piece or as a bendable bit, with the tray the front face would be the bit that bends up on the defender one and on the disco it would be a case of having it all as one piece with fillets then a pair of bolt on mounts I'd think to keep strength up.

With it being plasma cut though all pieces should be at right angles when folded to give a right gap for welding
 
I would be interested in a none winch HD disco rear as a flat pack. Your idea is a good one,as said alot of people don't want the hassle of measuring up and cutting metal,but wouldn't mind welding one up. Plus it would give them a fhange to modify it to how they want it without cutting up a new pre built one.
