just to keep things updated, done a leak test seems good, replaced 2 glow plugs, checked crank case breather, hoses etc still smokes like a chimney, found a complete engine for £200 so have decided that i am going to swap engines and keep the motor as a spare. Will add a picture when its done in the next couple of weekd

if you've not already done it ..
check the fuel rail pressure sensor plug-socket
i.e. make sure it's clean / corrosion free ..
'n smear some contralube-770 on the contacts

the voltage there is only 5v max .. and drops to a few millivolts
a bit of corrosion on the contacts ( 'cause it's known to have water-ingress issues )
can cause all sorts of strange running problems
( the injectors .. in the main .. use fuel pressure to operate properly
( be a few youtube animations on that subject ..

[GALLERY=][/GALLERY]Not the sensor, I think it might be turbo related but think it will be cheaper in the long run to swap engine's. I don't know it's history so it could be piston rings or valves. Will keep the post updated

Change all the glow plugs. Ours was very rough on start-up until I did them. Worth putting in a set for £40 or so. Be very careful how you remove the old ones. They will shear off if you fart too close to them.

I also had trouble with dense white smoke some time later. It stank of diesel. It was the MAF - try unplugging yours. This is a good simple test, but unfortunately didn't clear the problem in my case. I swapped in the MAF from the spares car and the problem went. MPG went from sub-20 to more like 40.

Failing that, get the injectors reconned. Much cheaper and quicker than changing the whole engine. Also, change the HP fuel regulator O-ring.
 
So far. Fitted 2 new glow plugs, fitted 4 used injectors of a running car, replaced crank case filter. Unplugged MAF. Checked for split hoses. Car still smoking and doesn't want to rev properly either. Same as when I first got it.
 
Does it rev past 1500 rpm? I was fitting a Ronbox last night and at one stage didn't fit the RHS plug (fuel pressure I think) properly I had that problem along with the engine warning light on.
 
Gets to around 2000 sometimes it will rev up and kicks the turbo in sometimes . I am running out of ideas that are relatively cheap. I can get a complete running engine for £200 so am fairly sure that it would actually be easier and quicker to swap engines

Check operation of the turbo boost solenoid. Get someone (or you with a long stick) to rev the engine hard while you watch through the front right wheelarch. You should see the turbo vane mech moving about 25mm.
 
Since the beginning of the week whilst I have been trying to resolve the smoking problem, the car has used a couple of litres of water. Not 100% sure it's not a leak due to it raining here every day but I am now of the opinion that it's likely to be head gasket failure. Not very common on a td4
 
A TD4 with HG failure is very obvious as all the coolant explodes out of the header tank.
Mine has a leak that I'm still struggling to find.

Is it a manual or auto?
 
Manual. 1st 3 door that I have had. I'm gonna check the basics once more, but I'm pretty certain that swapping engines will be the quickest and cheapest option. I can pick the spare engine up friday for £200 complete. Should be fitted by the following weekend. I can then keep parts from the old engine for spares for the 2 diesel fl1 that I have.
 
Thought that I would update the post. So I decided to check the basics, I had fitted a good set of injectors, 2 glow plugs, swapped egr valve, air filter and crank case filter. Still took several attempts to start and smoked like a steam train. I decided to run it down to my mechanic mate to check the codes. Once it was started it drove fine, I left it with him for 3 days. He cleared all the faults and so far it starts and runs great. I have no idea what the real problem was, definitely injectors and glow plugs, and probably a combination of the filters, the rest was probably waste fuel left in the exhaust system. But I'm happy happy happy for now :)
