agree with james if it looks ok and shuts and closes that'll do. I did set my rear tub to door pillar at 34 1/2" top and bottom before I started. I had a 1/2" gap at the top so had fun getting my bulkhead vertical for a while but got there with it. now I've got a bit of angle as a jig between the tub and the mirror attachment on the top bulkhead corner - it's reassuring more than anything, nothing's gone anywhere since I cut the old pillar out. I've used a string line same as joe, along the crease from the back of the rear tub across the door when it's offered up and onto the new pillar. I got it all level and fitting before I cut the old out so I know there's no reason not to get the same from the new one. it's definitely "interesting" though.. I'm not rushing it.

Your right Scott. The eyeballs are the best tools for this job. It’s once I realised that, I actually started welding some new metal in!

More progress today. Driver's footwell repaired and bulkhead front panel has the new metal I need to weld the top of the door pillar to. I've done some surgery on the pillar foot too which looks like it's going to work out and help with the overall fit. I did another video but it seems a bit blurry when it lands on youtube. I record at 4K 30fps on my phone which looks good on the computer but gets reduced somewhere along the line.. still some learning to do with making videos!

Getting close to tacking the pillar on now and some new metal in the bulkhead corner.

That is looking good! I'm having a nightmare with mine. I removed the passenger side bulkhead foot today and offered up the new one. It's so far out of line I had a go with the other side and it's exactly the same. If I bolt the feet straight to my existing outriggers both door pillars will be 15 mm inboard of where they should be. My bulkhead will have to be 30mm narrower than it should be. Can't get my head around it at all. Even double checked the part numbers because I thought they must be the wrong bits. I am going to put some photos on my resto thread soon and open it up to the group for opinions. I wish I could just get into knitting or something easy to save all this hassle.

So much error creeps into these vehicles over the years with different bits getting replaced by different people it’s unlikely a new foot and pillar will just fit. Mine didn’t either. There’s a bit at the end of my second video on YouTube that talks about how I got things to align. I started off with a big gap too. It might be helpful or it might not .. good luck!

Btw I recently learnt even when they were making these in the factory back in the day they would try three or four bulkheads and choose the best fit! They could be a long way out but fit a chassis later that day much better. I’ve spoken to someone who worked on the Discos when they were being made and they were designed to be up to 10mm out even then. Robert Owen Engineering make their feet on their new bulkheads slightly adjustable to allow for fitting to old repaired chassis - it’s the only difference in their bulkheads compared with the original drawings. That’s where I got the idea for modifying my foot.

I haven't seen how yours is not lining up though so I don't know how helpful it will be. I had to bring mine down to line up the hinge holes with the ones in the door pillar, and adjust the angle so it could sleeve into my pillar with the pillar still flush against the footwell. I can send more pics if it would be helpful after you've watched this. Or.. post some pics of your problem and we can all have a look.

I got the new driver's pillar on today so I feel like I've broken the back of it on this side now. Next is the last bit on the footwell and the bulkhead corner this side. It will be a happy day some time soon when I bolt the driver's wing back on for the first time in three years.

Long time no progress - slight distraction of putting our house on the market and finding a seller. Finding our next house not going so well but the Landy has been good therapy!

The last bit on the footwell is in now and I've replaced the bulkhead corner and double skinned the upper door hinge. As with most things I do I wouldn't do it quite the same way again but I learnt a lot and it's been quite a step up from the chassis work I've been learning on so far so I'm quite pleased with it. Soon be getting some DBG on it and bolting things back on - I want to drive it to the next house in December. Assuming it all goes off of course

I finally got the last bit of welding done on my driver's side, some seam sealer on, and some paint. This was quite a step up for me but I'm quite pleased with the results and I definitely learnt a lot as usual!

I have a lot to learn about painting it seems but at least the rot's gone. New door seal's ready to go on then I can fit the driver's door and wing for the first time since this project started three years ago! That's worth a beer or two right?

I bolted the seatbox back in today and got the doors on. Waiting on some screws for the floor pans. I've got welding to do the other side of the bulkhead but we should be moving start of December and I'd rather drive it to the new place than have to move it in bits so I'm putting it back together - the bulkhead will get finished when we've settled wherever we're going and I have enough browny points to get my welder wired up. Looking forward to driving it after all this time.. still finding ways to lose time on things nobody will ever see except me though..!

Doors are in. Floor seatbox and seats are in. Wings are back on, new lights in all round on the front with a new autosparks harness for them, added new relays for the headlamps. Got a set of defender tubeless rims with good tyres on (for £50!!) to get me going.

Taxed (£0.00p) and insured (Heritage, £113 for the year) from Saturday morning!!!!

HOOZAH!!!

It'll never be finished like but driving it down the road is going to be a great feeling.

Had so much help on here over time and so much encouragement. Cheers everybody! I'll post some pics soon. There's no roof on it yet but it's good for some road tests now on the better weather days and I'll put the hard top back on just before we move so I can keep it in the garage overnight while we're still here.
