any minus offset with those sized tyres I would assume that flexi arches will be required for the tyres protruding and for room to fit them.

I have built a few expedition racks and have bolted them onto the rail - 4 each side, and not found any issue with them moving. I just used some 90 degree angle to bolt onto the rack. Plenty of examples on the web.... Might be easier than welding to the roof?

I have had mine off, resealed, off, resealed with different sealer and still got condensation - my advice just take them off the disco, remove the rear caps and leave in the airing cupboard or something similar over night and that will dry them out.

well, I have had no real issues with clearance with my 70's and 75's will give a slightly higher stance, although not huge, so will probably just go with those and not the 85's and then no issue with the speedo etc, as at present it is fine.

nope have a couple of GPS devices - Road Angel and my Garmin, and surprisingly the speedo is actually accurate, so am guessing it was not very accurate when running on standard tyres.

which set up, as at present my steering is spot on, and my speedo again spot on with GPS speed ;)

I am looking at the Maxxis Bighorns in that exact size, and they are not bad prices compared to BFG's etc. I run Maxxis tyres on my 'normal' cars and they are great, and these ones seem to come out good in the reviews too.
