Yeah i was thinking of waffle board type material but a 1/4 of the thickness... Safety Devices do offer a marine ply solution... would rather not use weld mesh if possible, i'm familiar with the stuff and have used it in various applications, but, i just don't think it would be right for this...

Thanks, yes if you've got a link that'd be great I'd need a lot of waffle boards to cover the whole rack, they're not exactly cheap, and are a bit thick for the purpose. Also, in the 6 years of laning to date, I have never, ever required waffle boards, I really don't think i'm going to need...

When loading the roofrack and walking around on it i have to be careful to balance along the bars all the time which is a pain, I was thinking a large lattice grid across the rack would give a solid area to walk over... and was thinking the kind of stuff waffle boards are made from would be good...

I'd rather stick with a mechanical one, than digitial, as above, the sensor will wear overtime.. but... £500 for a specialist tool seems a fair price to me, if i had a need for one i wouldn't think twice about buying one...
