I have a 200tdi, with some fettling they are quite the rare beast. Rebuilt at 200k miles and the shells were still reasonably ok considering.

Long term the 200tdi is as already said is the better engine. For power the TD5 is better but will require greater care than the 200tdi to keep good. Both are good and both are bad. Horses for courses.

don't have a rev counter in mine but, with the same 1.4 to 1.2 conversion that i've also done, i can confirm that at 60-70mph the engine with a 1.4 would be reving it's nuts off ! Currently only revs it's nuts off if going 90 which sounds to me like the 1.4 sounded at 70mph. Totally objective...

must be satisfying getting rid of those cold welds. I have to say that your fabrication and welding skills are superb, a proper job your doing there, well done!

It worth remembering that an ATB will not last as long as a regular diff because the worm gears push into pockets for friction... It would also IMO need more regular oil changes.

lead oxide paint was banned eons ago, if i'm not mistaken due to the COSHH rules The 'red oxide' paint nowdays is just a pigment colour but with none of the lead, which is pointless. Better off with zinc paint from Bilt Hamber. It's offers way better protection from rust.

Not driven a 19J which is the Turbo version of the 2.5NA ? Anyhow, 200Tdi i do have and in it's current state is perfect and gets up to 60mph no trouble and rarely needs shifting down to go up hills and gets me 30mpg all day long.

Also change out the steel wire to synthetic and it'd be lighter still

This winch wouldn't be a bad compromise. 40Kg is 2 cement bags, no problemo.

I don't think there is another option. Like you said small change will have a big impact. Hard part is preventing corrosion down the line from exposing the metal

that's a lot of fuel. Might be leaking when under load but worth checking all the usual things like leaking intake hoses etc.
