If you can tap ANY thread size and form into the casting, can you make up a stepped stud, again with any thread type? Like the one in the attached pic, this particular one is 5/16 unf at one end and 7/16 unc at the other end.

I have bought a 5/16 set to give it a try. ;)

Just looked at my UNF repair kit. The taps are tapered for the first 10mm or so, so probably second taps. If you can get away with a shortened screw, working out the clamping depth left under the head after inserting the screw and then cutting...

Thread insert is the right way to go. That restores the arrangement to original condition. But - the tap used (after drilling out to tapping size) normally supplied with a thread insert kit is a taper tap and when used in a short blind hole...
