TD5 Misfiring after 10 or 12 miles

Progress made

Tried 3 different injector harnesses, but I couldn't get any of them to make a secure connection at the point where the injector harness connects to the socket (to the ECU). There was no 'click' when pushed together and I could see that over time the connectors would loosen. I managed to make up a clamp to pull the tow parts together until they clicked. So far there is no misfiring though I've only done a couple of miles, hopefully this is the source of the problem, we'll see.

yes, the connections in that plug must be very tight to not have issues, unfortunately those plugs are not available as spare, i replaced some time ago the engine main harness on mine without having noticeable running issues just cos i had some extra money and i didnt like the look of the old one(at least i thought it's running ok).... with the new harness the engine ran much better and IMO that plug was part of the improvement but most of the engine management related connectors are on the harness and the contacts in the plugs are not the best after living many years in that hot and oily environment so a new engine harness is a good investment any time... i'll keep saying that

Since I have a new fuel pump I might as well fit it as I have no idea when it was last changed (if at all?), I prefer prevention rather than cure. I can understand why you fitted your new engine harness

The new fuel pump is now fitted and I've just done a test run, ran fine for the first 10 miles then started to misfire. I've done just about everything I can think of but drawn a blank

. The only thing I can think of is dirty fuel, but I no longer have the time to spend on it. I'm sure it's something simple if only I knew what?

Faults shown on Hawkeye;

'Fault 3186 Inector 4 Locked'
and
'Injector 4 open 3216 circuit logged'

I'm guessing I need a new injector for number 4.
I was asked if this is a 10p or 15p engine, where can I identify which one I have?

Id fit a new injector loom first and make sure the connection with the main loom is good,
I had the same faults showing when i bent one of the pins in the connector plug. Also to check injector you could swop it to another cylinder and if fault moves with it then its the injector
If Its a 10p engine and you need an injector I have some £40

erase the fault codes, go for a ride then read again cos it can be hystoirical, especially that it's in the logged memory not current and it's possible to be there since you had those connection problems described at post #21 ... it might be bad contact in that external plug which is part of the engine harness, if you swap injectors and it will be fault on the same then that's it

New injector loom fitted
New injector 'O' rings and seals fitted
New fuel pump fitted
New fuel filter fitted
New crank sensor fitted
New intercooler fitted (original bent)
ECU & plugs cleaned of oil (minor amount)
MAF checked/cleaned
All pipework checked for splits etc etc etc

Thanks for the offer of injectors but I have a source close by, hopefully it's the injector at fault. I did note however that both ECU plugs are missing the flat plastic bits (pin guides?) that sit inside each plug.

I didn't personally do the checks but watched the guy do it (with a Hawkeye). First he ran through the faults proceedure then stopped the engine and cleared the codes. The engine was then run again and the faults confirmed and I wrote down the faults. I think that was how it was done though I couldn't see the screen of the Hawkeye from where I was.

You should have remembered the old codes too, was the engine run untill the missfire moment?...Usually(not a rule though) when the injector itself is at fault it's shown in the ''current'' fault memory not "logged" the logged fault codes are intermittent, IMO your problem is with the upper plug of the engine harness, happened to me, too bad you dont have tester within reach cos it would have saved you much time and money cos i presume you fitted the crank sensor before reading fault codes so maybe it was not necessary

I've not yet checked what these wires are, but seems pretty certain to me short circuiting would most certainly happen.

these kind of problems are not uncommon on a 10+ years old harness...that's why i replaced mine... a short on that circuit should have left a crank signal fault code logged though that's why i said about the old codes

Yes I agree entirely with what you are saying about the old codes, now I need to repair the damaged wiring. Hopefully this is the cause of the problem, but that remains to be seen
