Cut all the rot away and then make yourself a template out of card

Transfer your template into steel (different bit I know)

Then a bit of grinding and tidying it then paint it

Did you use the Skil saw to cut the excess steel off? Or was it just for tidying up after grinding? Would be useful to know if it went through 2mm ok! Cheers,

I'd used it for the bits the angle grinder couldn't reach which is why I'd taken the base plate off it but I have used it in the past for cutting 2mm steel, jigsaws are a bit more precise than using an angle grinder when it comes to cutting chassis templates out of sheet steel.

So it was angle grinder to the rescue on this occasion, it can also be a bit more controllable when you don't want to cut through what's beneath and 1mm disks are great for filling with weld to hide where you've gone wrong

Got one of these little air saws from machine mart and they're brill at getting at hard to reach bits like footwells behind the pedals
