Hoping some of you guys can suggest what the problem is:
I'm rebuilding a 1985 90 with 300tdi & LT77 box.
The gearbox/transfer box were reconditioned almost a couple of years ago.
A new HD Valeo clutch was fitted along with an alloy housed HD clutch release bearing and HD clutch fork (I welded a plate onto the back of it to stop the pushrod punching through).
I was very methodical when I fitted it all. I would estimate that was nearly 12 months ago when the clutch was fitted and gearbox bolted back in.
The clutch was bled after fitting new slave & master cylinders.
I finally got the engine running this week.
No wheels are fitted and it currently sits on axle stands under the front/rear axles.
I thought I would try out the gears/transfer box whilst on the stands with the engine running.
Initially it all seemed to do what it should.
I then got slightly more travel on the clutch pedal and it started getting a bit odd.
When I now push the clutch in, I can select a gear but when I release the clutch it stalls the engine.
I can select neutral on the gearbox and have the transfer box in high or low range and the hubs still spin.
I have rebled the clutch, no air present, the master & slave cylinder isn't leaking.
The clutch pedal sits at the correct height to the floor (140mm).
The pedal does have the double springs on the arm. There is some initial freeplay and then a lot of movement against the pedal springs before I feel the clutch being depressed but the movement against the springs also visually moves the shaft of the master cylinder in.
I don't know what the problem is. Please tell me I don't have to have the box out again as that just doesn't bear thinking about!

So in summary, when transfer box is in neutral, I can select a gear on the gearbox and let clutch out.
When transfer box in high or low range, I can select a gear on the gearbox but when I let clutch out it stalls the engine.

Both really. The linkage from the side of gearbox ( hi lo\ difflock) to transfer box. Not sure if it's relevant but the pivot that screws into side of gearbox may need to go in or out. Unless both box's were assembled when you got them back,you would have had to do this bit

if it works in t/box neutral g/box and t/box gears are free to turn.,do out put flanges turn when t/box is in neutral engine running
 
Just an update on this. Today was the first chance I've had to take another look and things aren't looking good :(
I put transer box in High range, g/box in neutral and started the engine. There was an immediate metallic rattle which went when I pushed the clutch in; it sounded like it was coming from that area.
There was a lot of vibration when clutch was released with g/box in neutral & transfer box in high and the engine felt more laboured than last time.
To answer your question James, when the t/box was in neutral, engine running, the handbrake drum was idling/rotating very slowly. I forgot to look underneath at the front propshaft - doh!

Something feels very amiss. I tried it in t/box high range with engine running and in first gear but it didn't sound good and kept jumping out of gear followed by that metallic noise I mentioned, sort of sounds like two gears not meshing properly.

I fear I may have to take the boxes back out :( What a great start to the year that is. Before I commit to that, I'm going to speak to my local garage down the road as they have a mechanic who knows Land Rovers inside out and see if he'll come and have a quick look/listen to see what he thinks for a few beer tokens.

I dunno, I thought I was doing ok on this 'project', I've tried to be doubly careful as I've got a few health problems that slow me down and give me memory/fatigue issues. This is like climbing a mountain to me so to find myself sliding back down instead of slowly going up is utter ****e.

I cant help you but understand your problems health wise re. memory. Sorry to here about the box noises, as im roughly at the same stage as you and will be firing mine up soon for the first time in 2 years. Hope its a easy fix.
