In a 96 300tdi 110, with a following wind, in 5th, boost at about 17psi on the gauge, up a hill (not steep...) I struggle to keep 60 mph - in fact up the A23 today on the way back from Brighton, I ended up shifting down to 4th to even manage 50!

How does yours compare?

I have done the following:
tappets
intercooler clean
1 full turn of top screw on pump
90 cw degrees on the diaphragm
90 cw degrees on the star wheel

All pipes and hoses are secure and air tight where they need to be.

I expect more :( - I had an old 200tdi that could do better....
Shall I put it in the hands of a professional when I get the timing belt done?

You have possiibly detuned it playing with pump. Don't touch what you don't understand. Sounds like lack of boost fuel.

possibly, but unlikely, as it is better since I altered the pump. Pick up is quicker from setting off, and it responds better on the flat, but still no staying power on a hill, even though boost pressure stays the same.

Going up a fairly long steep hill near here, my 110 TD5 will do 50mph flat out in fifth. If l change to fourth l can get 60mph.
When it was remapped it would do 70mph up the same hill in fifth gear but put out enough white smoke to rival an SAS smoke grenade.

Return the pump settings to factory. If the timing belt needs doing do it and ensure the belt timing is correct with fuel pump timing gear.

I would then personally advise fitting a boost pin if you are struggling to set the boost and fuel manually to get more boost and fuel.

Simple things like when were the fuel and air filter last changed?

To be honest I own a factory defender 200tdi 90 and although I haven't seen the hill in question 60mph doesn't sound too bad for a standard Tdi.

Highly likely i would say. Doesn't matter if you have 100 PSI of boost, if there is not enough fuel it will go nowhere.

A boost pin won't give you more boost, just more fuel for the boost you have. .

True but if he's running 17 psi of boost that's about standard for a 300tdi. In which case a boost pin will give noticeable improvement at the top end which is, from what he's saying is what he wants. He isn't losing boost from what is being said and thus a pin will give improvement without the complication and possibility of ruining the engine by manually fiddling with fuelling if you don't know what you're doing.

When were the injectors last serviced. Injector overhaul will boost performance if they are tired and old.
I dont think that is terrible performance, Defender 110 is quite heavy, and only 110 horse with everything perfect.
We went up to the Pentillie do in Marts 200 Tdi last weekend, my memory is it cruised about 70 odd, probably dropped off a bit up hills, even on the main road.

Having the standard pin in the correct place will also do that or at least give normal performance. Sounds like he has had a play and got something wrong.

So, assuming boost will take the easiest route out of the pipework, measuring it at the pump would give a better idea of what boost the pump is getting, yes?
No. When do you get max boost on the flat?
hard acceleration.....

Better than mine then.....

So when you use hard acceleration on the flat it goes like a Porsche does it. Max boost will be on hills under load, that is where you take one to do a boost test. As said it doesn't matter how much boost you have if you don't get fuel to service it the car will run out of steam as yours is doing. On the flat it will not be as noticeable.

Ha - A porsche with no engine... :) I take your point about the fuel delivery, and thanks for the advice. I'm not an idiot when it comes to mechanics, but I don't claim to be an expert either. I understand the adjustments required to the fuel pump, and the effects these should have - the unknown is where my settings were to start with, although research shows that the marking on the pump components suggest it has not been adjusted previously.

The comparison with other 200/300tdis are useful, as it gives me a benchmark. Any more comparisons would be great. Perhaps a side by side test if anyone is near me (Redhill, Surrey)

I think the adjustments you have made to your pump are acceptable and reasonable before getting too carried away. My first 300tdi disco hadn't has the pump tweaked at all and I did it myself in stages, I recall going to the same settings as you have before it started smoking and wasting fuel so I believe you have added power there. If you were to buy a fuel boost pin I'd suggest setting the fip back how you found it first. Maybe a compression test will help determine if it's losing a little compression due to age. My truck used to pull like a train and now it doesn't however I can visually see smoke/steam/whatever you wanna call it coming out of the Crank breather, I know the rings are worn and an engine overall would benefit. A 110 is a heavy beast I'd be happy with 60 personally lol
