That's pretty standard practice these day's. You might as well replace the clutch when the gearbox is off. ;)
I don’t have prop so it’s literally front wheel drive permanently
I have IRD in my little hideout ( the shed )

I'd just link the IRD cooler out of the circuit.
There's little need for it in the UK, and even less so if its running FWD.

Ali Pipes Just long enough to connect new pieces of coolant hose to with new clips
Fingers crossed
Gearbox back on and IRD refitted today
So hopefully refill with oils
And coolant tommorow
Bit of work sub frame to do
Swap rubbers for new give it a jet wash and. Repaint with some under seal
All in all
It seemed a daunting job whenI started but happily do. Another
Only Thing I would Do next. Time is get a engine hoist
Oh and try not to roll onto too many sockets . Bolts . Spanner’s

I'm so glad I'm not the only idiot who's done that... I'm thinking I'll replace the cooler unit, part number TAR100010, though Britpart price of £122 seems a bit steep. As far as I can tell it's just a press-in disk assembly - or have I got that wrong. If so then it shouldn't be too much trouble to replace once the transfer box is off.

Is the coolant the same system as the engine coolant?

Any advice from anybody?

When I was last looking the IRD coolers were much cheaper than that. I found it very difficult to get the old one off, but maybe I was doing it incorrectly.

Yes, its plumbed in to the engine cooling system.
 
The other problem I've got is that a previous, um - technician, cross threaded the fill plug. Taking it out was high resistance and the thread on the steel plug was, to say the least, sub prime. With the steel plug damaged it's pretty certain that the thread in the alloy casting is, pardon the pun, screwed. I've put in a new plug finger tight plus half a turn but dare not tighten it any further in case it further strips the thread in the alloy casting.

A helicoil repair is unlikely to work because the plug is only 3 or 4 threads long.

Any ideas?

Use a suitable sized Dowty seal, which is designed for hydraulic fittings, but they seal well with minimal clamping force.
 
I like your thinking with the Dowty seal but I suspect that even then I would be in danger of further stripping the thread. Can but try I suppose.

I wonder if a good wind of PTFE tape might give me a bit more torque to work with. Just thinking outloud really.
