I have a 1985 110 csw to which I fitted a 300tdi engine. I want to fit a disco1transfer box to lower the ratio for a higher motorway speed and more mpg. (Mine is 1.667 – Disco is 1.22/1) I’ve had the engine out for rebore and pistons and rebuilt it, so now would be the perfect time to do the changeover.
For ease, I was going to fit the new t/box to my lt77 gearbox fitted. However, when I split my gearbox and t/box, I found the output shaft and the t/box input shaft splines were so badly worn that I was lucky it was still driving. I could change the gearbox shaft, but there is also another problem in that it jumps out of 5th gear when I decelerate or let it run down a hill/slope, though it stays in if I hold the gear lever.
I’ve been told that this is a major problem, requiring a complete stripdown, to do with the selector mechanism.
My other option is to fit an r380 gearbox from a disco, which is going to have 10 years less wear than mine – ideally a gearbox and t/box complete unit.
I don’t want to use the disco bell housing as it’s too long and I’d have to move the engine too far forward. If I use my bell housing (14 cm) I would only have to move the engine mounts around 30/33 mm, the length difference between the lt77 and the r380 gearboxes.
I would also not need to alter the seat box because Ashcroft make a conversion kit to change the disco gearchange back to defender.
So, that’s what I’ve got (maybe a bit long-winded!)
What I’d like to know is:
What is the cause of the lt77 jumping out of 5th gear and is it a major rebuild job worth doing?
Will the input shaft on the lt77 fit the r380 ( so I can use my bellhousing) and if so is it doable using the manual and online photos (I’m a baker in my day job, not an engineer, though I did strip down and rebuild the 300tdi engine).

slightly further forward but you may see enough i would but then i know what im looking at , but if splines are worn a full strip down needs doing to fix that
