Have you replaced the cap?

Going up to 32" will have a noticeable impact on gearing - solution to this would be to replace your transfer box with one from a Defender, which is lower ratio and will bring your gearing back into line.

P gasket is quite an easy job to do, although the time it will take to do largely depends on how recently the pulleys/casing on that side of the engine have been removed. My 300 Tdi was loosing a LOT of coolant until I replaced it.

Plot thickens...no play in the power steering pump pulley whatsoever. The only pulley with a marginal amount of play is the belt tensioning one but it's really next to nothing in honesty and the bearing itself spins freely.

Bugger, sounds plausible...if it is f*****d are we talking new pump or can I replace an element(s) of it?

Interesting one this... My D1 300Tdi was idling on the drive, suddenly and for no apparent reason it decided to chuck the accessory belt off! A couple of the outer 'ribs' actually shredded off, luckily I managed to turn the engine off before further damage was done. The belt has covered...

I noticed no difference after removal of the EGR on my 300 Tdi, I did decat and that made a noticeable difference to performance...although expect more exhaust noise and smoke :) Biggest improvement I've made to date was replacing the lift pump with a new Delphi one.

As above, you probably want to splice it into a hose in the middle to lower half of the engine so it will still give a reading should your coolant level drop.

Blowing out black smoke indicates overfuelling so I would suggest: a) removing the compressor inlet hose from the turbocharger and checking the shaft for play (could be knackered). b) check the wastegate actuator rod is connected to the exhaust housing, check that there is actually tension...

I'm still using the standard front radius arms, so that could account for it...here is a picture of the bottom, as you can see the spring is seated just fine here:

They are seated 100% at the bottom, not sure on the make of the retaining strip but it's bloody heavy duty, probably about 6-8mm thick... Let me grab a picture of the bottom spring seat, I've installed the retainer so it is covering the coil spring on both sides, is that correct?
