I would not put too much faith in the gauge - is it really getting hot or just according to the gauge? Is there any pressure in the expansion tank when you remove the cap?

BTW, you said it overheated before - so what was the root cause of this - how do you know you're old thermostat works properly?

200 tdi should run cool. I struggle to get mine into the high 80's, even in this weather. Was the stat tested? New ones are often duff. You could have an airlock but that's not common in a 200. It's also worth checking the bulkhead earth.

Took a day to stop raining ;( Oil and diesel filter change. Also changed rocker seal. Will do rest of fluids later in week.

Coolant flush and change. Oil change and minor service to follow when it stops raining.

Needs more yellow:) Looking good.

PS. I'm very happy not to be removing the gearbox - again.

Some good news. I'm not sure which did it but the combination of jacking up and jamming the pedal bled that last bit of air. With the pedal nicely firm I now have enough clutch operation to select all forward gears without catching. That is with the pedal adjustment almost fully to the end of...

It's possible. Call me deluded but I think it's a bleeding issue. There is around an inch on spongy travel on the pedal which should not be there. I've read that jacking the front end up can help bleeding, so I'll give that a go tomorrow. I'm running out of options.

Changed slave as well. Bled several times, including a reverse bleed. Pedal feels slightly spongy at the beginning but then firm. Same problem as before, clutch works fine for setting off and stopping but won't change gear with engine running, at least not without a massive fight. Once...

Oil not drained or refilled. It's a pity there's no access panel into the bell housing to see what's occurring. I'm sorely tempted to create one :)

Hopefully not the spigot. With the transfer box in N, I can hear the gearbox turn and stop as I engage the clutch. Ordered a slave and flexible from Paddocks.

If it needs to come out again, it will be engine out this time. Far less work and easier access to everything, but if that's the case I'll be hanging up my spanners for a while as it's been a struggle on my own.

The only bit I've not put back is the floors :(
