    I would say that you should just go ahead an replace it. Why risk it? The cost of rebuilding the engine should the belt go due to age far outweighs the cost of fitting a new belt.

    Sounds almost as if the gear is not completely disengaged. You mentioned short distances are fine leading me to believe it is heat related so once the metal expands your problem starts.

    I had the exact same noise on my '96 300tdi. I replaced the vacuum pump which had about 7mm of free play on the plunger with a new one. On the new pump there is less than 3mm play.

    What are you buying for Defender this Christmas

    why not manufacture your own? I took my binnacle, taped a couple of A4 pages together, made a pattern, got a piece of 2mm steel plate and 500ml of expensive paint, a couple of hours later I had a steel replacement which worked out to about R80 (converted that is less than 8 pounds)
