The exhaust manifold warped and two studs were sheared off in the head. One of them I just couldn't get out so I took the head to an engineering firm to get it done.

10 ltrs of water is a lot, if its not in your sump there should be one heck of a puddle under your car or a lot of steam coming out of your exhaust when engine running . Do you know how many ltrs of coolent you used to fill the system. From dry it holds approx 13 ltrs.

I wasn't measuring it when I filled from empty. I've got no puddles. All the joints in the system are fine. I've put it to one side for now as I have no time or inclination to work with it as I'm on night shifts. Using the wife's car. I'll come back to it on my shift break.

Did you use new head bolts and correct thickness gasket, the bolts are only supposed to be used once and there are different thickness gaskets.

Yes. I bought a complete head gasket/bolt kit. It had a 2 hole gasket which was replaced with same. I also religiously followed the bolt tightening sequence. I was very meticulous about the whole job and took my time. Which is why I find this so exasperating. I am sure I did everything right.

what make of gasket was it

Working nights right now so haven't got time to look at it, plus I have a ton of other stuff to sort out.

I guess I'm lucky, I've done the coolant a few times on mine now, the last being a full change and flush last week.
I always remove the top bleed screw whilst filling and fill it with a little watering can and measure how much i put in.
once the level has filled to the top of the expansion tank I squeeze and pulse the hoses and the level drops in the expansion tank. I then fill it up again and start the motor. usually the level drops and then I start getting water out of the top hose bleed. I keep topping it up with the engine running till it comes out like a little fountain and let it run till the level in the tank drop from full to normal. Put the screw back in and its usually bang on and doesn't move. I watch it like a hawk for a few weeks just incase though
