Hi, i have just gone and got my self a 1991 200tdi as a new toy, sadly it failed its mot on rusted sills. It looks to be the bottom of the sill thats shot, the floor and the door posts look ok. what would be the best way to fix this??

1) box section it??
2) cut out rusty bits and plate up
3) make a new lower for the sill??

cheers for your help, i am planning on getting it sorted this week to try and have tested by the end of the week.
 
If you go to a car panel supplier they produce repair sills of different shapes. They are simply 6ft long strips of metal roughly shaped to various sill shapes. One of these may fit over your existing sills and cut out a lot of labour. Price wise they are not much more than buying the metal strips you would need from a metal supplier.

you can get both the inner and outer sills from any of the mail order firms that advertise in all the main mags it all depends on how fooked the sills are as to what is best to repair them if the sections that the out riggers are bolted onto are good just plate it if not buy new and cut out what you need they are not expensive £35 each (ish) if you intend to keep the disco it would proberly pay to replace the complete sills

cheers peeps for the info, i reckon i am gonna plate them up to pass the test and do them fully when i have the time.
 
I went to a steel stockist and bought a 8x4 sheet of 1.6mm steel to do my sills, floor pans and boot floor. The plate only cost about £40. You may want to consider this :D
