Hi All ,
This is a follow up to my thread "300tdi Timing Belt Problem" . It turns out the reason I couldn't get the timing pin fully into the hole is because the hole is a fraction under size . I checked the diameter of the timing pin , it's 9.5 exactly , and the hole is free of any damage or obstruction . So I just pushed it in about a quarter inch and then tapped it in a bit more til it was square in the hole with no movement at the pulley . I'll have to remove it with a vice grips when I'm done but I have the pump secured so I don't mind . I've spoken to two mechanics locally and they've both encountered this problem before .

Are you sure the pump is lined up 100% correctly? You should slacken the 3 bolts on pulley when fitting new belt which allows movement to align.

That's what I did in the first place , when it wouldn't go in I took the pulley off altogether to see what was going on . I had to tap the pin in and then put the pulley back on . It's the same thing as loosening it , it can only go back on one way anyway . The reason it's a tight fit is a simple one , the hole is too small ... or , possibly , and I'm just speculating here , the hole may have been bored slightly askew . Of course , you'd have to take the pulley boss off to test that theory and I will NOT be going there I can tell you !
