Ive had a constant problem with me 2002 defender since i got it a while before Christmas and its narrowed down to this.

Goes into limp mode when accelerated passed 65ish.

not a problem with the MAF sensor.

Actuator moves MAXIMUM 2mm at high revs.

very little black smoke when revved like this.

Brought it tho the mechanics last week, he reckons its seized, but seeing as it definitly moves a bit i reckon its wound up to the last.

Are the above symptoms typical for an actuator thats been opened fully by some **** or is it more likely to be seized, and if it is seized can i 'unseize' it :)

LOL must be an Irish thing then lol :D , air line , mole grips , and a pry bar id try . All they are is a diaphram and spring inside em , but its a strong spring tho .

I take it you have taken the thing off completely and checked that its not the waste gate arm and rod thats siezed and not the actuator ???
 
If the ECU is going into "limp" mode then its sensing an overboost when you go to full throttle. This suggests the wastegate is stuck open or the actuator is fubar. Undo the actuator arm from the wastegate lever (mark any adjustments you make so you can put it all back together)) and see if the lever is operating easily. It is only a flap inside the turbo casting so it should move with ease. To test the actuator use a foot pump or bicycle pump to apply pressure to it. Dont go mad. The actuator should move smoothly in both directions. Sometimes the rod where it passes through the actuator casing gets rusty and sticks. If the actuator moves correctly then check the small air tube from the turbo outlet is not holed or perished.
