I'm trying to diagnose a clutch problem on a Td5 Defender, haven't been able to find a likely cause online.

Symptoms: Clutch pedal makes a rattling sound when clutch is fully depressed and the engine is revved a bit, even when stationary. Problem occurs when accelerating and shifting up, because when you disengage the clutch the engine is still revved up a bit.

These symptoms were present before clutch & DMF replacement, and are still present now, so that basically rules out DMF, clutch release bearing, etc. The strange thing is that the rattle seems to come from the clutch pedal, so somehow the vibration is transferred to the pedal.

Suggestions?

I doubt that, because as I said, a new flywheel has been fitted, and the symptom before and after is the same

Does the engine tick over smoothly (disregard the rattling sound)? If you have a slight misfire / hesitation on one cylinder the uneven power pulses can set up a torsional vibration / resonance on the crankshaft which can cause DMF's to rattle.

Engine runs smoothly.

Is it possible that it has something to do with master cylinder to pedal adjustment? My feeling is that I somehow disengage the clutch too much, because the rattling only starts when the pedal is fully depressed.

Could it be the clutch plate...when you depress the clutch you are releasing pressure from the clutch plate so it's now free to rattle. Seems like either a flywheel or clutch plate issue. Was the clutch replaced?

Yes, I replaced:

- friction plate
- pressure plate
- dual mass flywheel
- clutch release bearing

I am curious, did you solve this? I have the exact same problem, also after full clutch, DMF (etc) replacement ..
