Hullo all,

New to this Discovery lark, but I bought a '95 300tdi last weekend and today I took the carpets up to see what horrors lay beneath! There's a fair bit of rust - most of it treatable, but the side where it meets the wheel arches has a nice view of the road....

If I treat the rust can I fill it with metal putty or am I better off getting it welded? The hole is about 1/2 an inch by 1/2 half an inch.

Am I best served by getting rid of the foamrubber underlay and replacing it with something like closed cell foam? The original underlay is soaking with some sort of oil.

I would prefer welding if you know how to do it or can have it done (the hole size you indicate is its present size, probably nothing compared to what it'll become when you have prepared it for welding)
on that sort of gangrenous rust, metal putty is like a bandage on a peg leg
 
And to answer your final question, YES ditch all the underlay, right throughout the car. If you want your floors to last then the underlay must go.

Replace it with some lightweight hard plastic type foam that won't absorb, although I think most manage without an underlay at all.

I have no carpets, but then again I am too cool for school :D
