There's a lot to an engine that isn't in the manual (workshop manual I assume), just because you have one, doesn't make it simple as there will always be more stuff to go wrong.

Some insurance companies reconise NCB even though it's technically not. I was given an extra years NCB on my Saab because I was named driver on a policy ages ago that did not accrue NCB. As long as you have proof, I can't see it being much of a problem.

Bell insured me fully comp on my 90 for £600 with £100 excess. I'm 21 with 3 years NCB on daily drive. It's all about where you are and how often you drive, that's all that really matters. If you're on the road more, you're more of a risk. Be careful of big insurance companies trying to stiff...

Would it not be better to seal the chassis as air tight as possible then create a partial vacuum and then fill with nitrogen using one of those air-conditioning servicing systems? Sure it'd be complex but re-filling would be a doddle after you'd installed the valves the first time.

I have to admit that reading through this thread, martin1512 does actually provide come citations and references when making statements. I'm yet to see a single piece of documentation provided by Jongould short of hear-say. As a layman, matrin1512's argument is much more convincing.

I put a 200tdi in a 2.5 petrol 90. I had never changed more than a battery before and boy was it a learning curve. It's technically still unfinished as I need to get the welding done :/ Simple stuff mostly though, lots of nuts and bolts.

I put back together a 2.5 petrol that had been missing its head for several months and it was spotless inside the bores. You seem to have a lot of crud in there somehow?!

If the rest of the chassis is worth repairing/keeping then i'd say it's a good time to get underneath with a steam cleaner and some hammerite. Chassis replacement is a mammoth job and, unless you have cash to burn, something to be avoided.

I think it's purely for them to gauge the competition. To drastically alter the policy price after the user entered £1000 instead of £500 would be foolish and they'd soon get caught. I normally put what i expect to pay.
