Ok so now I have taken some pics of the needles themselves. Its a bit tough with a phone, I do have a microscope with a camera but I really don't want to put diesel in it. If you look close you will see that the pointy end isn't evenly round. That's the 'stuff' that was clogging it.

next the nozzle body. The one with the heavy deposits is No. 5. The one with the lesser deposits is No. 3. No. 3 had a blockage in the injector body itself so once I cleared it it prob would have been fine.

I'm going to put the heat shield/nozzle retainers in the lathe and remove the deposits from the chamfered area before reassembly, otherwise, there is no reason why these injectors won't be good as new after replacing the nozzles. There is no visible wear on any parts, not even the needle shafts, so I don't think there is any reason to replace these bodies even at 100k miles as bosch suggests. I spoke with the diesel injector supplier today and he informed me there are no serviceable parts in the sensor of number 4. He did however reassure me that there is also very little to cause it to be bad. That said, I will keep an eye out for the mentioned air leaks and send that one off for service as needed. No. 4 nozzles get changed the same as all the others, no need to panic as long as you dont crush the wires in the vice as you open it. :)
 
now metalurgy is something I know as an horologist, to anneal you need to heat it as you say but let it air cool slowly to soften it. If you dump it in water you will harden.

ty for the advice guys. cracked two of the offending and found no 5 had a blockage in the body preventing diesel getting in and both had stuck needles with large deposits. I thought about cleaning and refitting but it just isnt wort it for £50.00. There really isnt anything scary in there. Just a few spacers a spring and the nozzle. keep it clean and use lint free cloth to wipe down, air line to blow out the body and anybody could do it. Oh and dont forget to use a tor_ue wrench for assembly. I'll get back to you on the nm setting.
Yeah no. 4 electrics Im gonna leave unless needed but Ill need to start it first to see if there is an issue especially as I have pressure to that side of the injector and no sign of leak at the minute. (crossed eyes and fingers and legs..lol). Sorry for the lack of pics, dropped my phone and busted the screen. Im going to have the misses take a few with her phone now that the injectors are on my bench in the house and get them up later.

Oh and fyi....the part number for the pintaux nozzles is confirmed at DN0SD 300

btw....there is a piece missing in my exploded view. the heat shield is a separate component from the nozzle retainer. I just found it after running the injector through one of my ultra sonic cleaners. I'll show a pic later. (of the heat shield...don't get excited!) and yes, you guessed it, I am actually running diesel injectors through my watch cleaning gear. If it works, I'll offer a service, if it doesn't, I'll need a loan to buy new gear lol

I've got to hand it to you, I was so alarmed when I read your post I developed a tic.:)

ANYWAY......lol there shouldn't be an issue..I'm cleaning a precision piece of equipment in a machine designed to clean precision equipment. As long as I change the fluids before cleaning a far more precise machine,like a watch lets say, there is no issue. :p

So the results are in, I can clean an injector.

There is still some discoloration but that would need some caustic chemicals that are way to strong for my gear. The parts are clean and major deposits have been removed. You can see that the nozzle body is still pretty bad. In this case there was corrosion that has pitted the steel very badly and there is no way to save it. The needle on the other hand looks good and I would reuse it. I would make these nozzles if it wasn't so cheap to buy them. I have to do a better job than they did! Just look at the tool marks! LOL Never would have passed my degree.
Anyway, I would consider cleaning up a set if somebody wants me to.

I'd you ever find the torque setting for reassembly.?I may have to do mine soon. I think I have an injector leaking into the cylinder overnight. On start up it feels like the piston is hydraulicing then when it starts there is lots of smoke which clears and runs and starts fine all day.

not yet. sorry forgot to ask the guy. im gonna call him when the nozzles get here. should be tuesday. Ill let you know when I do.

I called the guy back and asked what the tor_ue seting was and he gave me a 'I think 60 nm should be fine' answer. Obviously that isn't good enough! The wrong tor_ue setting will result in incorrect needle operation and could make the injector useless. So I have called Bosch UK who were happy to help, however, their diesel guy isnt back till wednesday. Ill call him then and let you know. I'll also pick his brains to see if there is any other important info we should have. I'll update asap.
