Hi all Ive got a two door disco with low miles..Its sills have more or less disintegrated..Looking at my options ie Box section them....Buy the aftermarket kit..Or having local fabricater make me a couple of lengths of plate for the inners and Ill cut out round the mounts.then bend me some outers ..Trouble is I haven the dimensions ..The outers Ill take up to the same point as the aftermarket ones ..So pretty please anyone got the figures? TIA..I need the depth from the top to bottom outers then the angle and the measurement to the joint to inners ..Hopes its explained correctly:)
 
For me to quote replacing each side with box section providing the floor is good above and body mounts are good, it'd work out about £200 a side. On the assumption that the vehicle is stripped out.

Replacing with panels is more tricky and more expensive still as there are precise cuts to make, etc, etc and it can be a right bastard to do.

If the customer is ok to help then the price can flex a little bit.

Not something you want to hear but you don't get something for nothing.... hence why a lot of Discos and older cars in general are now being scrapped coz people don't want to pay for a half decent repair.

To the OP 100 x 40mm or 100 x 50mm box section is the usual aize for replacing rotten sills
 
Why not buy a sheet of tin, two 4ft lengths of 2inch angle iron and bend the tin to the right shape and plate over them? If done right and painted, seam sealed and waxoiled it will last for a good few years, and your not sacrificing strength and saving hours and hours of work for little benefit. Just my thoughts
 
I was thinking my local fabricater would bend the outers for me .Then cut sheet correct size for inners ..Its the size of the outers I really need..Iwas going to cut away whats left and retain the top inch on the inners same with outers ..Thought if I got the mearsurements I could get all the material in fisrt before chopping the old ones off..would get some spare sheet for the usual xtras Im bound to find ..Will seam weld the lot
 
do a search for replaving sills with box section. BY far the easiest option
 
For sills imo box section is the way to go. iv recently done it to my disco. mine was quite badly rotten both sills inner and outer were gone as was a section of the floor on both sides. 2 sections of box for the sills and some 2mm sheet metal cut and shaped for the floor.likelyhood is that the bottom of the A and B posts will be rotten also. i just repaired mine but YRM do replacements
 
Ive recently done mine instead of patching i cut the whole cill off level with the floor and used 120mm x 60mm 3mm box it fits in perfectly between the body mounts and the bottoms of the door posts, you just jack it up into place and weld away, i wouldnt say its easy but its not that hard to do, so good luck with it.
 
I had some 3mm thick rock slider sills made up that replaced the old sills, I also made new body mount out of 5mm box section.

thats nice to know, its about the same as i do. (inc flexibility bit)
does depend on condition as you say tho an you do need to poke it all first!
