This is killing.
Got the repair kit n installed the turbo. Now the battery is completely dead no chance of resurrection.
With new battery, oil n filter will complete the job next weekend.

Got the turbo fitted, new battery, new stop solenoid, engine started fine after about 2 n 1/2 months.
Glad the smoking issue gone but the check engine light remains on with a random going off.
Tried pushing the inj pump towards the engine n to find that already I hv pushed it to the max possible.
However, got a slight movement n shown are the Nanocom data logs before n after such change.
(ofcourse with inlet manifold removed)

The 'timing modulation' seems to reach 40's & 60's randomly but remains always at 94.37

The following picture of the left most nut of the Inj pump shows that I have reached the max adjustment.
Why is the Timing modulation randomly goes to 40's & 60's?
your views n advise highly appreciated.

The 'timing modulation' seems to reach 40's & 60's randomly but remains always at 94.37

The following picture of the left most nut of the Inj pump shows that I have reached the max adjustment.
Why is the Timing modulation randomly goes to 40's & 60's?
your views n advise highly appreciated.
all values are taken with fully warmed up engine.

If the timing modulation is at 94% engine hot at idle with the pump moved as far as it will go towards the engine. You have really bad chain stretch or the crank sprocket has jumped a tooth. And /Or the number four injector is duff or the timing solenoid is failing. What faults show on the Nanocom? Loads of numbers mean nothing to me. List of logged faults is what i need.

With the pump where it is, timing modulation should be nowhere near 94%. Possibly a problem with the timing solenoid. But either the chains have been timed up incorrectly or you have massive chain stretch or the crank sprocket has jumped a tooth. If everything else is ok, with pump where it is modulation should be zero or near to it. With pump there timing should be massively advanced giving very low modulation. It is very easy to jump a tooth if you have a worn crank sprocket and the engine is turned backwards..
 
I hv been using the car for last 5+ years without any major issues. It had never been turned backwards.
This issue started with check engine light staying on n flickering. Car has done 144K KMs.repairs i,ve carried out are,
Water pump, all 4 airbags n 4 shockabs, poly bushes allround, intank fuel pump, fuel cutoff solenoid, all 3 seals of inj pump, ATF filter, tappet cover seal, , and the very recent turbo charger repair.
Engine is fitted with a chip n hot start fix.(this is not working now)

That's because it has tried to move the elctronic bit in the top of the pump to compensate and run out of range to do so.

Either the chains have stretched so far they are close to snapping or the pump pressure isn't high enough / something is causing it to adjust the modulation out of range.

Try the Nanocom trace again but hold the revs rock-steady at 2000 rpm. Modulation should be rock-steady too.
 
144 kms isn't very much at all. That's about 90k miles (*5/8).

Check lamp flickering is almost certainly to do with the modulation out of range fault. Could be as said a timing solenoid/number four injector problem. But with the pump where it is if modulation drops it should go a lot further down than 40%. Injection timing is done to thousandths of an inch and very small movement of the pump not spinning the bloody thing around until it won't go any further. If modulation is at 94% the injection timing is retarded, this happens when the chains stretch and can be corrected by re timing the pump. Maybe a couple of mm movement towards the engine. If you have moved the pump as far as it will go towards the engine to advance the timing and not improved the modulation something is wrong with the chains.

Top of pump (Quantity servo) has nothing to do with timing modulation.
 
Just a thought but which seals did you change on the injection pump? If you changed the pressure head O'ring and did not do it properly and have the pump on full cam you will have lost the spacer washer that goes between the piston and cam plate. That is why you can turn the pump all the way round without any effect and the pump is still retarded.

Fuel current looks a bit low? Average 2.95.
Modulation obviously way too high.

There are other menus on the Nanocom under the EDC menu: general and switches. What are the values from those?

If the washer has fallen out, injection will be far to late as the pump will be well up the cam before it starts to push the piston. He needs to answer. If he has done what i think he has done sort it before anything will make sense. It is not an easy job with the pump in place.

Until I got this check engine light issue it was fine. After resealing done I advanced timing by pushing the inj pump towards the engine n it cured my hot start issue too. (But it reappeared in Jan 2015 n I got the ,hot start, fix fitted to bypass the problem.). At that time , IRC, I pushed the pump more than 4 mm, measured at the left flange/nut.
Now no check engine light but slightly reduced pulling power and some whistling noice from turbo above 2000 RPM.

In that case change the injection pump. Check the chains. Turbo whistle will be a split or loose hose

You need to take a serious look at this motor. Both chains maybe stretched but only the bottom one can cause you to be able to move the pump that much and still have modulation at 94%. It would have more than likely snapped by now if that was the case unless it has jumped a tooth. If the bottom chain has stretched that much and the top chain is also stretched the valves will be very close to making love to the pistons. Front cover can be removed by dropping sump without removing head, but a ball ache to do.when you get in there you will have to asses what needs changing. If you changed the pressure head O'ring describe how you did it. You may have a combination of problems, timing solenoid fail could be one of them. Special tools are needed to do the job and re time the engine.
 
When changing inj pump seals , i followed the youtube video( 7 videos performing this task on a VW Passat with VP37 Bosch pump) that explains in fine detail the procedure. Only extra thing that had to be done was that removal of 'timing solenoid' under the pump head. Without removing it we can't slide the head o-ring as done on the video.
Anyways, after changing the seals with a little priming the car started first time with an idle slightly above 750 RPM. It ran smoothly, no leaks so far and didn't have to do any adjustment like hammer mod-I'm extremely lucky that I got away so smoothly. At that occasion only I damaged the stop solenoid as it was pita to remove. So, I'm confident that nothing fell inside as the pump head was tight enough even with a protrusion of about 5mm after loosening the head bolts. That was about 1 1/2 years ago.
With yr suggestion that crank jumped a tooth, won' t the engine be noicy and emit white smoke? Also, one tooth of crank means 2 on inj pump and the cam , leading to hard starting hot or cold.( this was my experience with my Toyota diesel car as replacing timing belt in situ. Miss just one tooth at the inj pump it became tappety n white smoker)
In Nanocom under EDC outputs, there is an option to check operation of the timing solenoid which I did not try while engine running. Is it ok if I try that ?

Yes it should stop the engine. I am not stood next to the car, i cannot do it for you i can only make suggestions as to the possible problems based on what you say. How did you determine that pump was on full cam? As said earlier if you can move pump fully towards engine and still not reduce modulation something is badly wrong somewhere. You have only just got a Nanocom these problems may have been there since you played with pump. The turbo failing and the fact you now have diag has just highlighted them.

Inserted a drill bit after removing the bolt in the centre of pump,s head , the place where u inset the dial gauge.
Then rotated the engine by hand using a long bar n socket on the crank pulley bolt. Observed the in out motion of the drill bit while holding it there, a two man job. Got the Tdc as per rave, ( first set of cam lobes) n got the max outward movement on the drill bit. That's how i got the max cam lift.

BTW, got a new issue now. My new battery is dead n after starting thd car jumpers from another truck, found the alternator provides only 12.8v at 2000RPM, no load. But I stil don't get the charge light to indicate which functions as it should. Now to find an alternator. Anyone have a matching part no from Denso? Densos are plenty here with jap used parts.
Could this alt problem create the observed data above, specialy the modulation data?
