I'm not using a huge amount of heat, just waving the heat gun at the plunger over a minute or so with the new insert loosely clamped in place in the hope that I will see it 'go' as it were, and so far it simply hasn't popped into place letting some of the insert past the lip so it is firmly gripped in place

I would not bother with a new piece added on, just pull rubber thats in there through.
 
But the existing stepped plug/insert has shrunk and gone hard, heating it up is doing nothing to it, I think it's basically too denurtured to recover
 
Even plug/insert on the end that sits against the solenoid orifice feels pretty hard and lacking in 'give' :/

personally i would have gone for the 20 minute solution , drill out old rubber and fill with potting compound.
I envy your enthusiasm for tinkering :)

The old ones simply fell out, as for the potting compound I've been trying to work out which one to buy as I've been getting no where with my nitrile cord.

Enjoy the film, it's not one of his that I've heard of!
 
Meanwhile I'm just testing some Black Silicon RTV on a board to see just how rigid it gets once cured
