What could be the cause of this?
Belt has been on 500 miles and had a new timing case, and oem belt kit.
I know 300tdi had a problem with this but not the 200tdi.
Haven't stripped it out yet and to be honest this continuing saga is making me lose the will to live! (OK, slight exaggeration but not far off)
 
How are you tensioning the belt? I find them a fiddle to tension as the belt is so wide it is hard to judge if it is the right tension.
Injector pump rear mount bracket still fitted?
Might be worth getting a straight edge across the inj pump and crank pulleys to see if they are running true.
 
I bought one of them torque wrenches with a pointer on it, whatever they are called.
Bracket is on the injection pump.
Maybe it will become more obvious when I strip it out.

Belt still might be to tight, I did buy one of them deflection torque wrenches years ago, found it next to useless.
When you tear it down, check the inside of the front timing case and see if the belt has marked it, if so it indicates the belt is walking off the pulleys.
 
I’ve had this, swapped tensioner pulley for a genuine item instead of the one in the belt kit, seems to of done the job.
 
Yeah it was a genuine one but no where near that price. When compared to the new pattern part, it has a lot less play in the bearing.
 
I had a tensioner that had a slight bend in the mounting plate once, brand new part but can't remember the make, too long ago, like 20yrs maybe.
 
You can see on the tensioner the belt is running across it at an angle and the belt is too far back on the other pulleys (maybe?)
The belt doesn't seem to be catching anywhere apart from the ridge on the tensioner pulley.
I haven't taken the tensioner off yet as I wanted some opinions first.

Do you think it's just not running true or maybe the mount plate is bent?
Either way it's going to be interesting to do a warranty claim.
I'm going to give it a go though.
No idea until its off, but before removing I would be checking with a straight edge that all the pulleys are paralell to each other.

With a lack of a straight edge I have used the back edge of a hacksaw blade (don't laugh). They all seem to be in alignment, level with each other.
Warranty claim has gone in, let's see what happens.

Was there a gasket between inj pump and timing case?
Something must be out of line for the belt to run out.
