I've had a good look around the tech forum and haven't found the answer yet so thought I would ask the audience... (great site tho!!)
A friend of mine has a (UK - rhd) 300tdi Disco that the local (Spanish) garage says needs a new turbo... being as they're not cheap, (and she's not entirely sure they know what they're doing) she asked me to have a look.
Her problem is that the turbo does not seem to be boosting the engine and if it's floored it chucks out loads of black smoke and then looses all power and will not rev for about a minute. It can be driven passably if the rev's are kept low, with very little smoke being produced.
Engine will rev to 4500ish and the turbo can be heard spooling up beautifully.
Ok, so, bonnet up...
when the engine is revved the intercooler to plenum pipe is sucked in until about 3000rpm, then the boost comes in and you can see/feel the pressure build in the inlet pipe up to full rev's (4500ish) - when throttle is released the rev's drop, then it almost stalls before going back to idle.
Have taken the turbo/manifolds etc. off and turbo seems ok, a small bit of play in the shaft but nothing that seems too excessive (movement can be felt more than seen).
Inside of all pipes downwind of the turbo are lined with sticky black crud, so not sure if bearing seals are gone.
Have revved engine with turbo output to intercooler pipe disconnected and the turbo seems to be blowing pretty hard...
This disco has an EGR fitted - could this be failing and causing the problem? would it be worth removing and blanking?
Could it be the intercooler being blocked with crud? if so, whats the best way to clean them?
Have also found that someone, at some unknown time (possibly the dodgy garage) had removed the intake filter, which was a really bad idea as the disco lives up a 2 mile dusty track... could the dust have knackered something (piston rings/valves/...) and caused these symptoms?
I would be very grateful for any sugestions, ideas etc...
