Hi, my rear diff is slowly leaking, so in order to fill it up i have to remove the filler plug half way up the diff house. However this bolt is completely stuck and half rounded, cannot budge the thing.

Any ideas on how to get the plug out?

long breaker bar, the 1/2" square end should fit in. if its tough, get a jack under the bar to help, the weight of the landy should free it off.
 
Just noticed this is in the Defender section, I think the plug has the square hole the same as the Disco.

a 1/2" breaker bar should be part of your tool kit if you have a landy, if only for the wheel nuts. ;)

I'd never thought of using the vehicles weight either.

scrape all the mud out the hole first. How about going for a drive to warm it up a bit, spray some penetrating oil (plus gas, whatever) and give it a go.
 
you need to buy a new plug. if you have a welder, weld a bar/ bolt to it or stick the 1/2 in and see if you can bash a couple nails in to jam it in place. You just need to remove it now.
 
Put a rag over the 1/2" breaker bar or even double fold it before covering it and gently hammer it into the plug.

Might pad it out enough to stop it slipping.

Suspect you need a new plug after though.
 
another random idea, see if you can find a bolt head that's a bit big and whack the bugger in. then use two nuts, to stop em turning) and undo it that way
 
Weld a nut onto the end of the plug and use a spanner on that, the bigger the nut the better, the heat from welding cracks rust and warms up the surrounding metal helping it break free

We do it all the time on sheared / rounded bolts

Just another suggestion to add to the list. Hit the plug with a hammer a couple of time to shock it. Then using a sharp chisel on the edge of the plug tease it round, it might take a few good hits in different places.

Or.....failing all of those, you could always just buy a replacement rear axle...
 
Hammer a small flat cold chisel into it across the diagonals (if there is any left at all) and then grip the chisel as close as possible with a set of Stilsons. As said previously, hammer the plug and the surrounding area to "shock" the threads grip.
 
Cheers for all the help, ended up just taking the half shaft out and jacking on an angle to pour in. Turns out the diff case is cracked on the axle so am replacing the whole thing (axle is rotten anyway)
