After hearing about many who have had success upgrading their boost pin for their defender, i thought i would do the same for my 1990 200tdi Defender.
Managed to get the 4 screws holding the diaphragm cap off and black oil started running down to the floor. Let it drain (few tablespoons worth) and cleaned up the inside as there was plenty on top where the rubber seal and 10mm nut is.
I couldnt even lift out the diaphragm to replace the old pin however much i pushed, pulled and wiggled so just put the cap back on as before but now im worried that something is not right and i dont know where to start. Car does seem to drive fine though, pulls fine and i dont see any visible black smoke even on full throttle.

How worried should i be and any recommendations on where my first line of investigation should be?

If you marked the diaphragm from its original position, try putting full throttle then spin the diaphragm as you lift it, it may push the pin all the way back. Sounds like the pin is stuck out a fraction.

This is based on the fact it is the same setup as my 300tdi pump.

Marking its position would have been smart... so of course i didnt
But will try full throttle and see if i can get it out
 
But the turbo must be passing oil for it to be sitting on the diaphragm as it’ll be blown up the boost pipe to the diaphragm.
I thought this too but i dont really know where i go from here. Is it severe enough to need a new turbo or something as simple as new seals/pipes?
 
Not sure on the turbo. My understanding is that you could buy a new cartridge and fit it yourself, send off for rebuild or buy new.
 
may not be turbo it is possible a little blow by off the engine breather especially if oil has ever been overfilled, Just run the engine at idle with the breather pipe disconnected to see how much is blowing by the pistons, you will doubtless see some gas/oil mist being discharged but if it is blowing like an old steam train maybe time for rebore

Was actually looking at ordering the Allisport aluminium engine breather catch tank for a while now, think ill go for now
