We have a 2002 disco 2 TD5 auto and it has a real low power problem.

It's had a TD5 Inside remap and was making good power but then it's just lost it all and has no guts.
There's no black (or other) smoke at all.

I think it's either lack of fuel or lack of boost or a combination of the two or lack of boost because of lack of fuel or something.

Using a nanocom we're seeing a peak "Air Flow" of about 550 gr/hr (we have the data if required).

We have another Disco 2 (this one a manual) that has the same (similar ish) map from TD5 inside (and does have some black smoke). This makes about 680 gr/hr on full boost.

We swapped parts from the 2nd Disco for testing. After swapping parts we test drove both cars. Neither car changed performance or Air Flow figures.

We've tried the following:

Checked air intake for blockages
Replaced air filter for new
Swapped actuator - from working disco
Swapped MAP, MAF and AIF (airbox sensor) - from working disco
Replaced depression control valve
Fuel pump replaced for VDO
Checked HP fuel pump draw (~24.3 mV across F10)
Replaced FPR and cleaned gauze
Changed Fuel filter housing and filter (as it was leaking)
Injectors' seals replaced
Checked crank position sensor and swapped out for a spare one
Replaced the crank position wiring (left old loom in place, which was cracked and in bad condition).

We also tried disconnecting the MAF, the MAP and the AIF independently and none of these made any difference. Disconnecting both the MAF and AIF reduced the power even further to the point it would hardly drive.

We even removed the boost hose from the wastegate actuator as a last ditch effort to force it to make too much boost but it just sat at ~550 on the Air Flow.

The turbo seems to have very little end float if any but we are just about to swap it out for a new Chinesium one in the hope it might be a sticky wastegate or something - will report back...

Any other ideas of what to try would be very welcome... 😢
 
New turbo didn't work.

Air flow now peaks at 566 but that could just be down to a difference in atmospheric conditions or something
 
It's a 15p to be clear.

We adjusted the actuator to 8/9 threads for testing as well and it didn't make any difference.

Blocked exhaust. Air cant get in if it cant get out.
I've seen a few with blocked exhaust/catalyst but none of them got more than 350-400 kg/hr air flow while this one has arund 550 that's why the MAP/boost reading is more relevant

Ah, ok.

Sorry, I figured that if they're flowing the same amount of air then the ecu would likely (omg the assumptions) send a similar amount of fuel and therefore be making similar sorts of power (loads of caveats with these assumptions of course and loads of other differences with the engines would make different power but I would expect them to be in the ballpark)

Both have EGR delete, and straight through except for a small back box - we'll send an endoscope up the tail pipe (😇) to see if there are any blockages but I can't imagine there will be...

+1 for that ^^^ , according to the data log it's not a management issue IMO, also if you clamp the hose to the wastegate valve and it doesnt go to overboost i'd guess that the injectors might be clogged a bit, get some high quality diesel injector cleaner and put a proper amount in the tank according to the fuel quantity as to be well concentrated and drive it so for a while see if it improves things or not.

BTW was it very hot ousitde when you took the log? also the symptom just came out of the blue or did you modu=ify something before (bigger tyres, etc)

the fact is that the ECU cuts progressively the IQ(injected quantity) starting from 70*C and above fuel temp while your's was at 75 which is normal for 95 ECT, if you can stop the viscous fan with a rolled up newspaper when the engine is hot that could be a problem too

Ok, so we shoved a banana an endoscope in the tail pipe and there are no blockages as far up as all the bends (over a metre upstream from the back box) and the rest is straight through so we're pretty certain the exhaust is clear.

The intercooler hoses are all "Samco" / silicone and not delaminating.

The intercooler doesn't appear to be blocked - certainly chucking a load of brake cleaner in it (while it was off the disco) and swishing it left and right the cleaner easily moves side to side and there's no detritus.

We clamped the hose to the actuator and it didn't go to overboost and the actuator is at about 10 turns.

It was probably about 22C outside during the last data capture.

We've put a load of decent injector cleaner in the tank with a relatively small amount of fuel so will see what happens next.




For a bit more context, the head gasket was replaced by a garage as the engine had got hot.

It ran fine after the fix but was using lots of diesel.
This got to the point that the engine was proving difficult to start (and then wouldn't start).

We tried replacing lots of things as we were told the injector seals were replaced, however it turns out they were not and this was the issue (oil was filling up with diesel).

The injector seals were then replaced and it starts on the button every time but it now lacks the oompf that it once had.
We can't help but think it's something we replaced whilst trying to fix the issue but we've replaced sooo much hunting for the problem...
 
We recorded again last night and it was about 16 - 18 C outside and here's the recording (out of interest, what are you looking for?).

We've reset them and they haven't come back so they've possibly / probably been on there a while.
 
According to that log the overboost limit was raised with the remap cos there are moments when MAP is around 250KPa and AAP around 98 which means that the boost is 152KPa(1.52 bar) while the factory overboost limit is at 1.42bar... based on that log the engine has enough power so run a stall test on it cos if it doesnt run well at these values it can be something with the autobox cos the boost is even more than necessary now

So we tried the stall test and it sat at pretty much exactly 2250.

It's probably worth mentioning that it has an Ashcroft rebuilt gearbox and Ashcroft V8 torque converter (also a diff lock with Ashcroft linkage) so I guess the stall test rpm is probably about right.

I'm still wondering why there's no black smoke though as I thought you wouldn't see "peak power" without it...

Sorry I missed this question before:
... the symptom just came out of the blue or did you modu=ify something before (bigger tyres, etc)

This is the timeline:
0. Fun times...
1. Alive Map done
2. Engine troubles (not related to Alive Map)
3. Head gasket done
4. More engine troubles
5. Another head gasket (injector seals supposed to be done)
6. Gearbox overheating
7. Gearbox done
8. TD5 Inside Map done
9. All is good in the world...
10. Engine not running properly (turns out injector seals were not done and were getting progressively worse)
11. Pretty much stopped running altogether
12. Injector seals done
13. Runs properly but lacking power
14. Change everything
15. Write this post
16. Get a beer...
 
Is it possible the injector timing's wrong?
After all the confirmed tests and jobs done that's a possibility too or some other mechanical stuff like injector clearances not set well, or those who replaced the seals mixed up the injectors and the codes are not matching animore, from now it's beyond my knowledge but i can confirm 99% that the management is OK.
 
I'm no mechanic but I see no mention of checking the fuel pressure?
Engine timing?
It would seem sensible that something has gone wrong with the head gasket install if all was fine beforehand.
Why was the head gasket changed a 2nd time?
