Intercooler in the Defender has seen better days, and just for good practice I'm looking at replacing. Allisport seem the best, but they know how to charge....and I dont really want to be spending that amount of money. Any recommendations ? There seem loads on the bay of fleas, all from people I've never heard of and also very cheap so would rather avoid (?)

I'm interested in this also... The Allisport do look a cut above any others I've seen but as you say the price is a bit on the steep side but I suppose you get what you pay for.
 
I bought an el cheapo one on ebay. I had wanted to get a slightly larger inter cooler but due to an error on my part when searching all the different ones available I ended up buy the standard size. If I remember correctly I think I paid around £80.
Its been on there for about four years and does its job without any problems. It was a straight fit. I also replaced the rad at the same time and made a metal grill plate to cover both the rad and inter cooler to protect it from stones etc.

Will a larger intercooler give any performance gain on a TD5 Defender running an already installed standard remap (done by Dynachip) ?
 
The Britpart Intercoolers are rebranded Sercks afaik, I had one on my 90 for a few years never had any issues with it and quality was pretty decent. Though the Allisport is expensive it is leaps and bounds better in quality than the cheaper alternatives + lifetime warranty on it. It's also larger than the competitors, It is worth it imo.
 
:cool: Cheers dude - ordered one of the bay of flea specials last night so will see how that goes. Standard sizes one, can't he any worse than the one on there which is battered !
 
No, you'll likely need to get the fuelling adjusted taking into account the larger air flow going into the engine. Fuelling adjusted to match that and the map.
A larger intercooler isn't necessarily going to flow more air as you are still restricted by the plumbing either side of it, what it should do is provide a larger surface area for cooling the charge thus help lower the intake temp and cylinder/piston temp etc (which may mean you can run more boost) and provide a denser charge which may mean you can up the fueling.
 
The turbo makes the air flow, up to the point when it reaches the pressure your dump valve opens. The intercooler just cools. This is also why induction kits and performance air filters do very little to increase performance

+1 - but on some engines, you might need to keep a close eye on exhaust gas temperatures
