Has anyone suffered or know about EGR problems, my Tdi has just suddenly started to run lumpy at idle (dropped by 100rpm) and there's a bit of brown smoke from the tail pipe. Also when I rev the engine stationary there's a lot of black smoke. Also a Pulsing noise from the Air Box that wasn't there before! I've put a new set of injectors in, checked all vacuum pipes, air filter, fuel filter and lift pump.
 
EGR doesn't work at idle nor does it work when the engine is cold, so that wont be the cause of the idle speed error, unplug the throttle position sensor and see if it makes any difference when you rev it, in fact, leave it disconnected and you'll get more power and more mpg (only a bit!).

Black smoke is down to over fuelling, a trick which works alot of the time is to buy a new fuel filter but before you fit it, fill it with a good brand of diesel conditioner/cleaner. fire the engine up and take the car for a good blast up the road (drive it fairly hard) this will clean the injector pump which can get sediment in it and cause all sorts of problems.

Also, clean out the sedimenter at the back of the car, it's by the rear axle on the offside, don't just drain it but take it to bits and clean it out, make sure you fit a new 'o' ring to the 11mm bolt so as not to drag any air into the fuel system during normal driving.
 
I've disconnected the EGR pipe to the intake Pipe and exhaust gases are coming through the pipe from the EGR at Idle. Removed the electrical plug and vacuum pipe, but still the same. I've bought a blanking plate from ebay so going to fit this when it arrives and go from there.. until MOT is due then i'll need to get a new EGR valve.

Unless someone corrects me, you do not need to fit a replacement EGR valve for the MoT. The blanking plate fitment is fine. The EGR valve is there for other countries who have stiffer regs, the UK is not so bad in that department.

I say this, because my Disco passed its MoT with the blanking plate in situ, and it looks as though it has been in place for ages. I am sure that I have seen other threads that back up this info.

EGR blanked-off should NOT affect emissions for MoT purposes.
In fact, once the EGR is dsiabled, as the engine is breathing ONLY clean air, the emissions the MoT exhaust analyser looks for should be LESS.

The MoT does NOT check for oxides of nitrogen, and that is the only emission that the EGR affects, although of courswe when EGR is working it noticeably reduces the performance and makes the consumption worse.

My TD5 Discovery is nearly 20% better on fuel since the EGR blanking plate was fitted, and it pulls less badly too.

my 300tdi went through it's emmisions test no problem after removing the egr. the allen screws into the manifold can be difficult but wd40 and a warm engine helped me. i also got a new non egr intake hose from pegasus parts for a few quid and did away with the whole lot. looks much neater and leaves more room for workin on other things. just stuck a small bolt up the vacuum pipe i removed from the valve and tucked the wiring out of the way. economy and performance slightly improved and peace of mind knowing it's not breathing soot anymore. next i'm gonna get rid of the cat. :D
 
I had an EGR block in the open position on a v6 tdi, when you started up the bloody thing was that smoky you couldnt see anything:(
Stripped it all down cleaned,blanked & "Jobs a good un":)
