Is it worth increasing the boost or tuning the injector pump on my 200 or will I just break the engine? If anyone has, whats the safest amount of pressure I can use without blowing something up?

Cheers duck. But with regards to adjusting the boost pressure, could I not just fit a boost controller (or bleed valve, whatever theyre called now, I forget) between the actuator and wastegate and use that to adjust the boost pressure?
 
Try the fuelling mods and a bigger intercooler first :D

Also I would make sure that the engine has had a good service first and if needs be change the cam belt and make sure that the IP timing is spot on before doing any of the above.

Also, I would recommend, changing the injectors on a 100k+ mile engine.
 
Is it worth buying a specific disco IC or just finding the biggest one I can of evilBay or a scappy? Also, gently doing some of the mods as described above to the fueling and boost, will it become less reliable and how far will my MPG plumit? Also, what kind of bhp and torque would I excpect in return without going over the top with tuning as it's my daily drive.
 
The best thing that you fit (and fit it now) is an EGT gauge. IIRC a maximum of about 850C on a long hill climb is a good guide so you can watch for over fuelling, should be in the 750C range. Also if your MPG goes down a lot then you have gone too far. Should see above mid-20s with no problems, anything down to about 20-22 then you are over fuelling and not gaining anything.....just dumping fuel out of the exhaust :)

There are a number of places that make larger intercoolers for the TDi. Try someone like Alisport. An ebay search may well find you one as well.

An intercooler on it's own will not make much difference (certainly not at off road speeds as it will need some ram air effect to cool the compressed air from the turbo) but add the fuelling mods and it will go much better.

Dunno if it applies to the 200Tdi, but the biggest difference to my 300 was found by modifying the exhaust, which is now straight through from manifold to back box, removing the cat and centre silencer.

I've also de-egr'd it, fitted better intercooler/turbo hoses and tweaked the pump, which originally (first mods I did) gave a noticeable change, but since the exhaust mods it's got much better pick-up, better power spread and if I drive normally instead of using the extra power, better fuel consumption too .. even (especially) when towing .. ;)

Only down-side is the exhaust is now a tad louder in the cab, but the actual exhaust note outside is barely changed, just a deeper rumble!

I have increased the fueling, increased the boost and fitted a straight through centre pipe and my 200tdi ****es all over a mates who paid £300 for his intercooler. If you do want to go for a bigger intercooler take a trip to your local breakers and see if they have any SUPRA/GTO ones my disco pulls over 90 on the flat and has not missed a beat since my tuning excercise 8000 miles ago:)
 
i tweaked the pump on my 300tdi 12 months ago and have had no problems.All i have done to mine is blanked the egr and tweaked the pump and the power difference is very noticeable especially low-mid range.I have not touched the "full power screw"at the back of the pump due to me not being arsed about top speed but at least i can now pull out at roundabouts without ****ting myself!
