It's half day on Fridays for us, so I decided to take one of my doors in and get started on it this afternoon.
I bought 2 replacement doors off ebay last week for the bargain total of £30. Even though they needed some work, they are in better condition than the ones currently on mine. I thought it made more sense to buy a couple of spare doors so I didn't have to rush to get mine done and back on again because that sort of thing never goes to plan does it!

As usual I forgot to take a photo before I started, but it looked like an average defender door - rotten at the bottom.

Seeing as I want to fix the spare doors and once they are fitted also repair the current ones, buying the door bottom repair peices for all four would be costly. Thankfully I work in an engineering place, so I set aboht making my own.

After a few measurements and calculations I guillatined thefront and rear strips out of 1mm cold rolled steel.

Then over to the 150 ton sheet metal press

When peeling the seem back, it was a little bit crusty in places, so I'll shout up a new skin for it too, hence why I haven't put anything between the frame and skin to barrier against corrosion. I've got a couple of other repairs to do a bit further up the frame too before I reskin it.

That looks very neat. I'm envious of your workshop facilities. In fact I think that saw must be mine as it has my name on it.
 
I am very greatfull to work where I do and for them to allow me to stay after hours to do my own stuff :)
 
Very nice and very jealous... Looks like you'll soon have some brand new doors for a fraction of the price
 
Awesome fab skills there. Did you have to make any repair sections for a bit further up? Nobody seems to make them and I had to make mine. Nothing as neat as your work though! :oops:
 
Theres a bar that runs accross about 3/4 up the door thats rotted off at one end which I need to fab up and a couple of cracks by where the lock knob goes, probably from years of slamming the door. I'll add a stregnthener there

Really nice work there pal, I'll be bringing mine round when you've perfected your own:D
 
Nice job and lucky to have a place that will let you do that after hours.
What did you use to make the lower hinge holes (that isn't the opportunity for someone to chime in with "a drill!"). I just wondered if you put tubing all the way through or something?
 
Anyone ever repared worn hinges? I'm not forking out for a new set when I'm prety certain I can mahine out any wear and repin my existing ones.
 
Did another hour tonight, bent up some braces that run accross the door. I didn't realise there was supposed to be 2 until I started cutting the end off the top one, the lower one was long gone.

I have enough braces and bottom repare sections to do all my doors, now I just need to find reasonably priced door skins if anyone knows of any?
