I would say there's a bit more trouble shooting to do (looking at it with mug of tea in hand:D) before you condemn the gearbox.

Have you done the work? or do you send to a garage?

How many levers do you have? (edit just seen that was just asked):)
The way I see it you should have 2 and not the normal 3 that a series will have as the LT77 take the LT230 transfer box. Unless they spent more money when doing the conversion which I think unlikely.

Put the transfer box in gear you will be fine:D:D:D

But the noises are still there. Levels check now

Looking at the larger picture too much.

that said, the plot thickens. I now have no fourth gear. It won’t go in for love nor money.
and the noise is still persistent, I have the access panel open but I don’t think that bit of metal would block out all the sound that’s coming. Will get a video and try to work out how to upload it and you can all have a listen. I’m still gonna lean on the side of a ****ed gearbox with my amazing knowledge…
 
Does the motor move on the other gears?
Could that gear be out of line & a bit of movement will make it work?


What do you mean bud? Had it in first and she was pulling away, depressed the clutch, 2,3 smooth, fourth, I'd have a better chance getting Excalibur out of the stone, 5th smooth.
 
If it has gone wrong after you have done major work on the vehicle, it is probably something minor that you have done. Check everything systematicaly before you condem the gearbox.

Completely agree, however it was because of the noises we took the engine out, discovered we where wrong, put it all back, noise still there.

(trucks back moving as I was a dumb **** and didn’t check the transfer box being in neutral haha)
 
The defender transfer box can be made to operate as a series, but is normally permanent 4x4.

When you put the clutch back together, Is it possible that you put the clutch plate back the wrong way around? It's an easy mistake to make, but would explain the inability to select gears.

I did that in a Mini, after work of the unit and finished just as daylight disappeared. 'Perfect timing!' I thought, i was so smug!
And then had to do it all over again using a torch in the dark. Had to do it because work was 25 miles from home and this was my only means of transport. The only plus side was that i did it quicker the second time...
 
The reason i have a Td5 Disco is because of the noises my Disco 1's gearbox started making on the way back from collecting a replacement back axle due to the noises IT was making. It got worse and worse then i started feeling vibrations throught the floor. I couldn't get reverse or fifth, then managed to get reverse once, then not at all. Now it's sat in the back garden, gear stick wedged solid inbetween gears, or maybe in 1st. I can't remember. It's an R380 and i suspect the weak gear inside that i have read online that's prone to failing has failed. Is there a similar weakness in LT77s?
