Thanks, 17 now last exam is a week today so after that I'll be able to start driving lessons and finish this off. Might start looking out for another project

Just connected the battery and tried to turn the key- dead just the clicking relay. I hope this is just a flat battery and it's now on charge so I'll report back later, either with a video of it running or I won't report back because I'll be trying to solve the problem. Wish me luck.

Got it started at last. Turns out it wasnt the flat battery but the earth for the starter solenoid relay wasn't connected. Too late to post the video tonight but there seems to be a major problem with the transfer box :/

i found the dash earth.. it turns out is is in the same place as a 300,200,etc right of brake servo :doh:

missed it due to a load of paint

i thought your xfer and gearbox were new.. you did fill with oil didn't you

Any ideas on the transfer box would be helpful. Is the noise due to the gears rattling as they are under no load from the propshafts?

something is wrong there have you done anything to the box

The gearbox was an ashcroft but the transfer box has been done by me. All the bearings have been changed, diff gears, crosspin, input gear and intermediate shaft. I followed the manual to the letter and took loads of pictures so I'm quite sure its all gone back together the way it came out.

whats the number of t/box , there are 2 input gears that have 26 teeth

It is a 22D and I ordered FTC5089 from Ashcroft

22d d what b,c,d, did previous gear have no cross drilling and have less wide teeth

if youve got the wrong input it will feel a little notchy as you turn box over, put it in diff lock g/box in neutral and turn hand brake drum

another common issue is putting a too long a bolt in the front g/box to t/box securing bolts, it catches intermediate gear or can do

I think you have just saved me a whole load of pain. When putting the box on I wasn't sure about lengths of bolts so I'll try taking the bolt out at the bottom which I think should probably be a stud and try running it again

More work on the tub, trying to stop the most of the corrosion. Not the best fix, but the easiest and hopefully effective.
