My rear door frame is cracked from years of carrying the weight of a spare wheel. I now have a wheel carrier fitted, but I would still quite like to get it fixed if possible.

I am wondering whether it is possible to get the cracks welded with the aluminium outer skin in place, or whether it would have to be removed to stop the aluminium from melting.

I welded my rear door with the skin on no probs what so ever. Not that it was rotten like, all the welded joints had cracked !

Sounds like the exact same problem as I have. There is no rust in the frame, it has just cracked from the stress put on it by 25 years of carrying a spare wheel.
