I would suggest first port of call would be to replace the water temp sensors at the front of the plenum mounted in the inlet manifold as one of these supplies info to the ECU and have been know to cause this kind of issue.

The switch for that is a different switch and located above the diff lock light switch

Our personal record for a straight chassis swap on a Defender 90 with just myself and one other member of staff. From driving the vehicle onto the ramp to driving it back off is..... 16 Hours :)

That would fail an MoT and can be repaired however.... If you go down the route of repair be prepared to do similar work further down your chassis year after year after year.... Might be time to start thinking about a Galv chassis. Will work out cheaper in the long run.

I take it that you made the repairs to the a pillar before you took it for Galv? Also if you get a blow torch and a wire brush to remove more of that seam sealer as is very very thick on the engine bay side in places up to 3/4". Dipping still may not remove it all.

I have had lots of bulkheads done and they have all come back pretty good. A few hints and tips..... Remove the grill screens from behind the vent flaps as if you don't they come back solid. If yours are the welded in version cut them out and see if you can get the older rivet in type. File...

Just bolt the disco Swivel assemblies to your axle case, and swap the diff over. And yes your calipers will fit the disco hubs. Doing it this way you will keep your DVLA points for the axle as you still have the original casing.

Have you set the tappets yet???

I would check the valve caps, they may have worn away due to the lack of oil. This will give the tappet rattle and also will make the engine breath more as the valves will not be opening fully.

Yes there was an alarm, a separate kill switch to the stop solenoid, and a crook lock steering lock.
