    you'll die of old age before a honing tool will remove the lip at the top of a bore. but there is a more aggressive tool called a ridge reamer for that exact purpose.

    i know the engines arent particular powerful or cheerful, their unique selling point or feature is doing hundreds of thousands of hours slogging away with no trouble. yours doesnt have this USP. so is it worth spending money on it when that could be a.n.other engine ?

    halgoen are actually the same amount of watts as a late model sealed beam. but due to them running hotter the inrush current is higher (the spike in current when you ask the filament to heat up from cold) to be honest even using relays on sealed beams you would see an improvement in visible light.

    check your exhaust manifold joins, i.e to the head, to the inlet manifold hotspot, to the downpipe. air leaks in the exhaust can cause secondary combustion (with unused fuel) which causes the popping.

    if you are saying dipped beam work ok, but when push the indicator stalk for main beam you get no lights at all ? pop the lights out again and clean up the 3 spade plug (bend the H4 bulb tangs slightly so that they are under tension in the spade connectors and more likely to make good contact)...
