Before filling the system, I stuck a hose in the top of the radiator and removed the drain plug to try and flush as much crud out as I could

What colour was the flow ?


I broke my bucket :(

This is the flow out of the drain plug with the hose in the top pipe - I couldn't turn the pressure up very high because it would just blow back out the top.



I gave the bleed pipe a good blow from the rad side, and I could hear the bubbles in the expansion tank


That look like a restricted flow ...

Take the rad off and lay it flat on the floor and do the same flush ...
 
Did you remove & test the thermostat at any point ? Also it's possible to get the two smaller pipes on the wrong ports, which does affect the coolant flow.

Pardon the stupid question, but where is the bolt on the driver side of the radiator?

There's one on the passenger side (although it won't come free because the nut is spinning freely - any tips?), but I can't see one on the driver's side.
I hope I'm interpreting RAVE correctly in thinking that the mounting bolts should be on the bottom side (10):

Can you get a screwdriver to lever it up with a bit of pressure while you unscrew it with a socket?
 
I dont think you will need to remove the fan.
-Remove both coolant pipes from the radiator and try to position the thermostat in an out of the way spot.
-Remove the top portion of the fan cowling.
-Remove the two metal clips at the top of the radiator that holds the rest of the cowling in place.
-There are two plastic pins that i have circled in blue on the bottom of the cowling that allows it to locate, lift the cowling slightly just to pull these pins out of their locating holes.
-Push the cowling back towards the rear of the car so that it hangs slightly over the fan.

-Undo these two bolts on the bottom of the radiator. But use plenty of penitrating spray because their nuts are only held in place by the plastic molding of the radiator. Ive circled them in red. Its hiding behind some plastic cover in green, Im not sure what that portion of plastic is though, it should not be there.

-Then you should be able to just lift the whole radiator out vertically, it will probably need some jiggling to get it free. Also just make sure the cowling doesnt stab a hole in it while you lifting it out.
