If you've got the go ahead from your financial director i'd get the nice new one. I spent (and am spending) countless hours on it. I do get it about wanting to repair the original though.
I bet rivets would work. I always tend to do things the hard way. You just need to keep the heads fairly flush on the outside where the foam goes on. Are you reusing the original foam? Mine was too far gone so i'm recovering it in EVA foam.
