Surely the waste gate/boost controller setup should be the first port of call ? My brain says so Then some fella's say they running 1.5 bar boost - holly molly that 300 tdi must fly

On the wastegate thing. I blanked off the pipe from turbo to wastegate thinking I will get a bit more boost - but no difference at all - and I measure boost on the top intercooler hose. I get 1 bar at full throttle and at best there felt like the wastegate was wanting to open at the 2700 mark...

Revving up the 300 tdi under no load wont make any black smoke. I did the same as you but at most half the twists and turns you have and that little bit extra grunt on pull away is so so nice.

Directly above that is an "elbow" for the water inlet - I have had that weep on me before

With the motor running open the cap of the fluid reservoir and it should be easy to see if the fluid is moving. I think it is like a kettle boiling type of movement you looking for Then maybe disconnect the one side of the steering damper and see if it isn't seized

When you say it rev's a bit then "bogs down" Does that mean it sounds like it's missing but the revs are higher than idle speed or does it return to idle speed and idles nicely. Cause that could be the governor acting up as well. Not sure if throwing some injector cleaner thru the system...

Mine has the same kind of play as well . Was like that from new. As for the ticking not sure but you should be able to get a good look at the lobe/lobe's on the camshaft too see how that looks as there is plenty space.

So if i take the radio out I can get to them with a normal hand - Are they all screwed onto 1 point or a couple of point's. Definitely worth a try to sort out my multiple of electrical gremlins thks for the heads up
