Help Stuck Nut

Hi can anyone help I have a problem with the rear Diff filler plug on a 1964 S2A SWB.

The problem is that the filler plug has been rounded off and the plug is like "Mrs T" and "Not for turning".

I have tried using "stilton's", "foot prints" and a stud extractor with no luck and I now have less plug to deal with and a nice pile of brass shavings.

It's at this time I start thinking of backup plans and I would appreciate any comments or suggestions on the following plans.

Plan A Drain through drain plug. Drill a smaller hole in the filler plug, tap a
new thread and fit a new bolt (I.e. a plug in a plug)
Flush through with plenty of old EP90 before refilling through new plug
with good stuff.

Plan B Drain through drain plug. Drill a hole some where else on the filler level
and fit a new plug leaving the old one alone.
Flush through with plenty of old EP90 before refilling through new plug
with good stuff.

Plan C Remove rear axel, drain oil through drain plug turn upside down and
refill through drain plug.

Plan D Drain through drain plug. Jack up one wheel remove drive shaft and
refill through the drive shaft hole.

Plan E Do I have a breather hole and if so can I fill through it?

I'm not too sure what type of axel I have but the filler plug is on the casting between the drive shaft and the axel.
This casting is ribbed which does not allow for good access.

Have you tried using a bit of heat? It's amazing the difference warming the area up with a blowlamp will make.

I obviously don't have to point out to you the dangers of heating things up with blowlamps, but there are people out there who will immediately think the universe will explode if you heat an object up. If you are careful and use a bit of common sense contrary to popular opinion, this will not happen, and the universe will be saved for future generations, and the filler plug may come out.

I think that's worth a try before i start drilling holes in everything.
I will have to reorder my plans now and call your suggestion Plan A.

bollocks to all that .;take it the local main stealer and ask them if they can change yer axle oil.; when they tell you at a later date that the plug is rounded you can reply it was ok the last time you looked at it,, therefore it must have been your work experience boy that did it. to avoid any bad pubicity they will sort it for you and give you yer oil change for free.

or you could drill, tap and then insert a bolt with lock nut on it. heat it up and then unscrew it...

Once youv'e removed the axle breather you will only get a thin (6mm O/D) tube in, it isn't worth the effort of trying to force EP90 down that cos you'll end up with a hernia chap. Personally I'd give it a bit of gentle heat then try again. Failing that, drill a hole down the centre if the old plug and fetch it out with a fairly meaty extractor.

Thanks for all the suggestions, I think i will start with the easy option (heat it , hit it, twist it and call it rude names) and work my way through to the more creative options of drilling holes.

i'd get a grinder or a nice file out, and file down the sides of the plug so you can get the next size spanner on it. then with a bit of heat you may be lucky.
