Depends how bad the rust is and how long you intend keeping it. If the rust is very bad I would consider biting the bullet and fitting a new cross member. They are not that expensive to have done. Plenty of threads on here.

Defender chassis rust, put up with it, it's a fact of life. The best you can do is put off the problem as long as you can. Clean as much of the rust off as possible and cover it in Waxoyl, Dinitrol, old engine oil or what ever, none of them are a 100% solution and sooner or later welding will be required. It's part of the Defender ownership deal.

Could waxoyl seal and prevent further rusting? It claims on the can to kill existing rust?!?

Quite likely he didn't bother to take the time to calibrate the float. You're meant to sort of work out what it's reading before you change it, then when you fit the new one get it to show about the same.

Yes, those combined fuel pump and fuel gauge sender thingies in TD5s all have personalities of their own. I changed mine just after Christmas, and now it looks like I have about £10 worth more fuel in. You just get used to the new one after a while. Or you can simply take it out and bend the bit of wire with the float on.
